Tony, although your 120 works harder than most, it is not like you are rock crawling with 35"+'s, and you have said you don't plan to run a locker.

IMHO, a strengthened housing, aftermarket shafts, truetrac (or similar) centre, should hold up fine (with standard AEU2522s - or upgrade as needed).

The RSFVs and 6x6s seem to hold up OK with rover diffs. If you want cost effective housing strengthening ideas, have a look at my thread in members.

I see your point, but have managed to strip the teeth off crown wheels here in the past Even in the 40 series cruisers.
The strengthened housing etc wont stop the crown wheel flexing

I will never use it as a comp truck or rock crawler, even though some of my work place is nearly as demanding!
Just to get in and out of a rough creek bed is bad enough. Usually involves some wheel spin and spiting rocks.

I have a 2.5 ton compact backhoe that I tow on a small plant trailer off road and it really does load up the drive line. I actually think it's worse on the drive line than a vehicle being used in anger etc.

OK, fair enough. But if you go to the trouble of building a sals/d60, it would make sense to go all the way (1.5" 35-spline). I have some 30 and 35 spline D60 side gears which I may not need.

Thanks, would be very interested in the side gears. I will change the rear over to 35 spline as well when I put the locker in.
I actually have a D60 Rear in my old 318 powered series 1 mud racer. I must have a look and see what see gears are in it. The Diff came out of a small Dodge Truck. Never ever broke it, just used to rip the uni's out of the tail shaft. Just remembered..... No use, it was CIG locked
I'll have another sniff around the pirates and Outer limits.

Have dropped the D60 idea for now, plan B

I have put the D60/sals idea aside for now...Too much drama with hubs,Drive shaft angle, steering set up, clearance etc.

Now working on cutting a 3.545:1 GU 4.8 auto patrol diff and using the rover torque tubes etc with HT shafts and Ashcroft AEU 2522 CV's.
If I use an ARB locker so should be able to swap the side gears to suit the Rover 24 spline axles.
This set up will be fairly easy to do and made from readily available parts.
Wont be bullet proof, but will be bloody strong compared to using a stinky Toyota center.

The 3.545 and 3.54 should be close enough with the LT230.
May wear the center diff a little quicker over time.

I would definitely install a 1 piece cross shaft in the centre diff, and change the t-case oil regularly.

What spline and size are the nissan side gears? If they are larger, you could just get custom HTE axles to suit. I was quoted ~$800 a pair for some custom 30 / 24 spline axles.

They are quite possibly the same ratio. Rover just rounded the number a bit more...

Larger, I have contacted an engineer at ARB to see if we can swap the side gears.
I spoke to Barry at HTE and no problem cutting custom axles. I will try to get it to 24 spline if possible so I can carry spare shafts and a CV.

The previous front diff in my bushie was built from a 60 series rear housing, modified for 100 series swivels etc. and a Nissan H233 front diff centre.

80 series side gears were fitted to the Nissan ARB, so that 80/100 series axles and cv's could be used. I used Longfield 80 series cv's.

This is a strong combination and all spare parts readily available stock except some machining on the 80 series ARB side gears. I have been told that with current ARB's the 80 series side gears are now interchangeable.

Sounds a strong set up Were you able to retain the rover stud pattern and steering setup?
I definitely want to avoid changing any of it as has to be road legal.
The more standard or HD Rover parts I can retain the better. I do have my concerns about the 24 splines and AEU2522's however.
