Hi all,
I am after some advice if I can. We have had our TD5 for 4 years now. In that time it has performed pretty well. We put a new fuel pump in it almost straight after getting it as it died very inconveniently and expensively. The front driveshaft needed new uni's not long back, the alternator died and I replaced that and it has needed a new injector harness. All in all, pretty straight forward stuff. No real issues other than regular servicing and oil leaks but I figure if it isn't leaking oil, it doesn't have any in it.
However, it has been quite problematic as of late and I can't quite figure it out. I pulled up in town the other night and thought it was running rough, idling like a pig actually. Then with a massive semi trailer behind me and peak hour traffic all around, it just cuts out at the traffic lights. Staying calm (not) I fiddled and fidgeted frantically for a few minutes and then it re-started. I got home with no more issues. I noticed the fuel pump was whirring like it had air in the system and everytime I start it, it self primes and sounds like it has air in the system for a few seconds then clears. I put a new fuel filter on it last weekend and the water sensor on the filter as well as it had broken. Wwe headed of on a trip with the caravan in tow and got only 15km from home and we experienced a gradual loss of power, rough running until complete cut out and pull over on edge of road. I unhooked the van and performed the air bleed procedure, held the accelerator flat to the floor and wound it over. It eventually started and then I charged back home and put another injector harness in it. It performed faultlessly for the next week until we pulled into the driveway of the caravan park two days ago and it just cut out. I did the bleed procedure again, held the throttle flat and wound it over. After a short amount of winding it gradually came back to life and drove fine with full power. Nervously heading home today it performed fine and at a very inconvenient mountain windy pass it slowly lost power, ran rough as a dog and then cut out. I pulled over and turned everything off. I performed the bleed procedure again, wound it full throttle and eventually if fired back up and re-gained full power. We drove the next 40km home with no issues and when I pulled up in our gate, it cut out again. I did the same again and drive it through the gate.
I am a bit lost, I am leaning towards it needing another pump but don't want to spend the 800 dollars to find that doesn't do the job.
Anyone experienced this before and if so, what sorted it?
We are a long way from any major centre and only have this one vehicle. Any breakdown is an inconvenient one so some help would be greatly appreciated.

When you replaced the fuel filter did you fit the rubber o seal in the centre. They sometimes come separately. It would course a back flow of fuel and a lack of fuel pressure. Worth a check!

Sounds like you are sucking air into the fuel system, have you replaced the fuel filter lately, sometimes the filter gasket from the old filter gets stuck up in the filter housing, so when you fit the old filter it won't seal as there are now two gaskets.
Also you may have a dodgey injector
Fuel pump again.

Full throttle crank then start seems to indicate that the fuel system is drinking air somewhere, losing prime. As above for seal positioning and perhaps check the fuel lines between the tank and the filter for chafing or rub through.
Is the fuel regulator dry? Any sign of leaking dieso from the fuel pressure regulator?
Maybe crank position sensor as a longer shot? Check the cabling to it.

The easy way to prime ignition on press throttle fully 5 times engine check light flash,s and listen to it prime its self.
Your probs sound like air or fuel pump dying , Id be thinking more like air as you have just changed the filter as others have said check if the old gasket isnt still there

Is there any residual oil at the red plug of the ECU after your injector harness change?
A little oil in there can cause some odd running.
There have been a few cases as hinted by previous replies of the fuel lines rubbing over the top of the fuel tank.
This could draw a little air into the system
Thanks for all the hints. When I replaced the original injector harness it hadn't leaked, it had broken a wire on number 1 injector so I never had the oil leaking down the line to the pc issues. I will have another look tomorrow however. I did notice that the priming on start up only really happened after the second last filter change. From that time on it seemed to take ages to get rid of the air noise. I have done a couple of filters since then but will pull that one back off tomorrow just to have a double take on the "o" ring situation to make sure that I haven't missed one.
Checking the lines above the tank, do I need to drop the whole take out to do that or can I view them easily? Probably a silly question, nothing seems to be built on these things with the mechanic in mind.
I did have a look at the pressure reg the other day and couldn't see any signs of leaks or fuel but will have another look tomorrow.
The more it does it, the more I have been looking at fuel issues but not any luck so far. I went and pushed all the fuel fittings onto the lines and fuel connections the other day but it still has that 3 or 4 seconds on initial key on that will have the whirr and you can hear the aerated fuel running through the lines and returning to the tank etc. It does go nice and quiet very quickly but then on next key on, will do the same.
I have been using the five depressions of the accelerator to get it going when it stops and that seems to do the trick.
I will keep you posted.

Have seen similar to what you are explaining and my fix washer injector washers and o rings as it was compression from the cylinders getting into the fuel system causing airating cutting out, hard starting. Just a thought.
mmm, that does make sense. I have come home from a few long trips and the pump has been whining its head off but as soon as the motor is stopped, it will bleed the air out and be all good again.
