Tried to do it on the weekend... only I ended up burring one of the allen keyed bolts on the exhaust...
Any ideas how to get it off now? or at the very least make it so I can block then return pipe and remove the EGR valve?
Hi,
I have just removed my EGR valve on my 2003 TD5 and replaced it with one of those manufactured tubes with the lip on it for the hose.
How smooth it runs now!
On my model it has the butterfly valve as well as the EGR valve. It is such a restriction it's a wonder that any air gets into the cylinders at all. Looking inside the valve at the gunk, I don't think I like what was going into the motor with it on any way.
Combined with the TR ECU remap and Vortex muffler the TD5 is purring and getting good fuel consumption with I would estimate at least 30% more power.
What a great little engine those brits make. I am going to give it a run to Perth and back this weekend (4 day one for me) 3,000 klms.

I have just disconnected and plugged the vacuum line from my EGR valve to try and get some indication of what might be achieved. Also checked the internals of the EGR valve to make sure that the valve hasn't been leaking and fortunately it hasn't as the internals of the inlet manifold are reasonably clean. The valve actuation stem isn't that thick so I don't think that's much of a restriction. The result is a noticeable improvement in the torque of the engine at idle. The vehicle (auto gearbox) will pull itself along at idle much more quickly. This is proving useful in slow traffic and at traffic lights etc. It will also haul itself up the slight incline in my drive which used to require some throttle application previously.

I have some heavy duty alan keys over 12" long with T handles on them from my old days when I used to make some money building up angry small blocks for ski boats and I could not budge the alan keys at the exhaust manifold. Looks like they weld themselves in there with the heat.
I instead inserted the blank off plate where the EGR tube joins the water cooler on the front of the motor on my model. Does the same thing.

I thought I was wrong once, but I was mistaken.
Yes, IVe seen those but theres nothing like having the original to compare your finished product to for sizes shap etc...
I plan on pulling mine as part of the 100,000k birthday service and if i can get my hands on one prior to doing it I wont have to buy one I can make them...
depending on how much work is involved I might be able to make a set as I'll have to buy a decent amount of raw material.
And being the paranoid bugger I am I was going to look into modding mine so that 2 of those soda stream type co2 bottles could be hooked up to it so that in the event of a runaway you just activate the trigger and your engine gets a loverly dose of C02 which should stop combustion nicely.
