I'm replacing the turbo on our 300Tdi '95 Defender with a second hand unit over the next couple of days. Anything I need to watch out for or consider during the process?

New copper washers for oil feed line banjo bolt, and new gasket for oil return. Obviously new manifold gasket and you would be better off on first startup to disconnect fuel injection pump start solenoid wire and crank engine over for 15 seconds to get a good supply of oil to bearings before startup proper.
Knurled self locking engine pipe nuts can be very tight :( (15mm socket required)
Other than that it is a good straightforward job:)

I've done the changeover. There's a slight oil leak from the oil return gasket. Problem is when I found it the engine was warm, and the turbo considerably warmer ;) So now to let it all cool down and redo the gasket :angel:
You're not wrong about the pipe nuts!! I think I may have broken my little finger when one eventually let go and spat my hand into the chassis :censored:
Also: Is it worth putting a rebuild kit through the old one? Anyone have an idea of price or availability?

What is wrong with the old unit? An exchange core would be the cheapest alternative, but if the one you have on there now is OK I wouldn't be too concerned. They don't fail all that often, I have a few lying about from wrecks, haven't needed/ sold one for ages, they are pretty reliable in the Tdi.

I have a similiar problem,where do you get an exchange core and do you know how much?

Any turbo reconditioner/ reseller should be able to quote you a price, all you need is to supply them with the serial/ model number off the original unit, should be on metal tag.

The old one was making some very interesting sounds and had some play in the spindle. The new one also has a little play, so I would like to rebuild the old one.

Just replaced the turbo on my defender with a brand new one for $1500 with all gaskets. Got quote from turbo rebuilder in rockhampton and it was $1100 for parts and the labour on top

The old one was making some very interesting sounds and had some play in the spindle. The new one also has a little play, so I would like to rebuild the old one.
If there is a little play 'sideways', that is normal, but if there is any play 'lengthways', that is no good.

helicoil kits.... make sure your local tool shop has them on hand in the size you need.
m8x1.25 and m10x1.5 from memory....

Paddocks in the UK $645Aus.plus freight Brand New.Their freight charges are always reasonable

T2/T25/T28 rebuild kit off ebay, under $100 on your doorstep. Given the current state of the $US it's probably getting closer to $50.
More entertaining that TV. Especially the first start.:angel:
