Today I got around to investigating a very annoying problem I have tolerated for quite a few too many months now.
I had the blend motors and recirc flap motors replaced a while ago and soon after there was a clicking noise that came from the passengers footwell. If you hit the recirc button it stopped. It would always click about 5 times then stop.
It sounded as though its range of travel was being hampered by something and that's exactly what it turned out to be.
I pulled out the pollen filters and watched as the flap opened and closed. There is some sort of a probe that protrudes into the duct between the flap and the filter. It has a base that is not a full circle, rather an eliptical shape. I could see that this base was not set properly and the longer part of the elipse was sticking down and preventing the flap from closing properly.
Since I had already removed the glove box, it was an easy fix to grab the multi plug from inside the car and rotate it through 180 degrees so that the eliptical part in the duct was pointing the right way.
The flap now closes properly but seems to be out of alignment just a tad.
I was wondering if the flap travel - open position and closed position can be reprogrammed using a test book/ faultmate etc etc ?????
Sorry for the rambling, I thought it was worth documenting the problem and solution.
