Gang,

On my new little 3 SWB Diesel I am unable to phyiscally pull the Hi Lo Lever back into Neutral or Low.

Where should I start to look? Linkages or inside the tin'o'worms?

Cheers

You need to pull the red lever right back for the yellow lever to pop back up . . . .

Take the floor panel out and have a look but most of it is inside the transfer case so that is most prob where the trouble is:(
just a thought put it in reverse go backwards a few feet then try the hi low lever

The most likely problem is that it has not been used for years - take the floor out and have a look at the selector shaft as it comes out of the transfer case extension. If this bit is covered in rust, it will stop the lever moving, and you should be able to wire brush it off and a bit of oil should get it moving.

Failing this, try jacking up a back and front wheel wheel (handbrake off, out of gear, and other wheels chocked) and spin the wheels to make sure the transfer case is not under load, but this is a long shot. If these do not work, it will be internal to the transfer case, and the first step would be to take the bottom plate off (drain oil first) to see if you can see a problem, perhaps then removing the extension housing.

But I think my first suggestion will probably work.

Sound to me like the problem is in the link/pivot part that makes the 4wd selector shaft move when you select low range. These have a bad habit of binding up if unused and the vehicle has sat for a long time. Check transfer oil levels too. If you cant free it up its a transfer case out job and that part can be a four or more hand job to re-assemble. When I did mine the neighbours learnt a few new swear words!!!!!!!!

Found I can get it to go into Nuetral and low if I put my hand on the yellow knob at the same time.

This suggests a problem with the four wheel drive selector - remove the dust cover which protects the selector shaft where it comes out of the front of the transfer case extension and clean up the bit sticking out to make sure it can move freely. If this does not work, it may be locked into four wheel drive with the windup between axles - jack up a front wheel to release this. Otherwise, it begins to look like you may have to delve into the transfer case.

I think I will have to delve into the transfer case. When driving in low, underload in jumps into neutral and the yellow knob pops ups. The lever is very loose when in low. A bit of rope tied to the seat box would fix it.

I can get a couple of transfer cases easily, so I might swap one.

yellow knob should pop up when the red lever is pulled back if you can push the yellow knob down and pull lever back you have an internal problem:(
