hi all, was hoping someone out there can point me in the right direction. my 94 tdi 300 defender has an intermittent surge or hesitation. i have run alsorts of cleaner stuff through the tank over last 1500 k's or so with minimal improvement.... sometimes its quite jerky and other times not so bad and shows some promise of coming right. but its always there. (ANNOYING) anyone with any ideas as most likely cause? be greatly appreciated. cheers, mick.

I haven't got time for a full explanation (sorry) but my money would be on the little mechanism, inside the top of the injector pump, sticking or getting worn.
A drop of oil/grease might help.
It also might be worth checking your timing, condition of timing belt and valve clearances.

Make sure when draining the sediment bowl (located at rear of lhr wheel arch, next to edge of fuel tank) that you actually remove the bowl, not just drain it by undoing the bottom plastic draincock. I have seen many of them brimming with algae/ bacteria and sludge like jelly and water. This will be even more necessary after running a cleaner throgh the system as any muck in the tank mobilised by it will settle in the sedimenter and filter. Also check that the electrical connection to the injection pump isn't loose. Wiggle it while the engine is running to test that theory :-)

Make sure you don't have an air leak in the fuel line somewhere!

Could it be your lift pump ? Mine had failed leading the engine to run rough at times

A not-so-obvious one Justin, it has happened here.
Your suggestion could be extended to check all crimped connections in that circuit.

Looking from a different angle, perhaps a loose or delaminated intercooler hose ? Worth a look anyway.

chcked fuel lines for possible leaks.
turbo hoses and other air lines.
fuel filter.
leaks around fuel pump and injectors etc.
haven't pulled off injectors or pulled pump off.
have run copious amounts of fuel/injector cleaner through, sometimes i'll get a good run for a couple of minutes as a torment. also fuel economy hasn't been much if any different and doesn't blow excessive smoke........

Have a look at your accelerator cable - maybe it's being pinched somewhere along its route. And could the accelerator lever to the pump itself be somehow damaged?

Mine lost power the other day,one minute it was good the next no power,two lash caps were missing. Pat

sounds to me like a blocking fuel line or a lift pump failing.

also check / tighten / clean the contact for the fuel cut off solenoid. I've found a loose spade terminal to cause similar issues.

cheers fellas for your responses. since last time on i replaced fuel filter (again), filled it up with straight injector cleaner bled it up and gave it a go. and as a result 1st and 2nd gear accelleration has improved the surging quite a bit. 3rd gear accelleration has also improved. but when accellerating in 4th up to reasonable speed it surges quickly and constantly, with small signs of promise for a few seconds. into 5th on the highway is the same as 4th gear at speed. in saying this, idling along at 60 k's in 4th gear in town surging also noticealbe. run out of ideas apart from getting serious with injectors maybe...........

finally sorted the problem, slight lift pump issue coupled with very sneaky small split in vacum hose. also injector diaphram kit. back up to speed again, :) cheers for everyones input.

A slight thread hijack:
When refitting the pump on our TDI in a helluvah rush (never a good working mode...) I fit the fuel inlet banjo bolt to the fuel outlet, and vice-versa. Couldn't figure out why it would accelerate just fine until it hit about 2000 rpms.... after which it behaved like it hit a brick wall....

i have 300tdi defender and want a few more horses.... have screwed in the more fuel screw with small success. going to upgrade intercooler next. my question is, would a discovery transfer case increase top end speed? and is there anything else i could do for a few more horses on the highway?? cheers all.

You'd end up with a higher hi-range rpm because of the gearing without any downside on low-range. However I've read some complaints from deefer owners that have changed the hi-range gear, with off-road work suffering somewhat when in hi-range. By the way, you don't need a disco t-box, just upgrade the gear - see Ashcroft's website for info.

How fast do you want to go ??
I can cruise at a genuine 110-115km/h in a 130 with several hundred kg's in the back and 255/85 tyres.
Yes, the fuel is turned up and a big exhaust but it has a stock I/C and the standard, crappy Garrett T250 turbo.

cruises at 100-105 on flat going ok, (need about 4 miles of flat going to look like getting to 110-115) but dies on the slightest rise or small hill, without much resistance, but in saying that it will hold ok on 80 or so in fourth quite well on any reasonable incline which gives me that little bit of hope that could get a little more holding speed around the 100-105 mark. so was thinking over the next few weeks maybe upgrade intercooler and see how that goes...... i understand they're not a rocket ship and maybe i'm expecting too much........

Should be better than that stock. Maybe consider boost and EGT gauges before the aftermarket bits? Should do 100km up hills easy. I only drop to 4th on hills if I want to be nice to the gearbox.

cheers for that mate. will look into it. i reckon there's room for improvement, it runs very smooth just feels held back......
