Day 2
Look what I bought today.:D
https://www.aulro.com/afvb/images/imported/2007/04/271.jpg
Time to start some Cuttin!!!
First the roof. Cut it and pop/sikaflex it together
https://www.aulro.com/afvb/images/imported/2007/04/272.jpg
Then sikaflex the fibreglass shell over the top.
https://www.aulro.com/afvb/images/imported/2007/04/273.jpg
Sexy isn't it.:D
Now to cut the side windows to the right shape
https://www.aulro.com/afvb/images/imported/2007/04/274.jpg
Then to hack out the rear pillars which will be welded back into place a bit further forward.
https://www.aulro.com/afvb/images/imported/2007/04/275.jpg
And this is what it looks like with the pillars cut out.
https://www.aulro.com/afvb/images/imported/2007/04/276.jpg
Lastly it is time to remove the rear section of the body. I had a lot of problems getting the brake line off the body and had trouble removing one of the rear body mounts, but after that it was easy with the 9" grinder.
https://www.aulro.com/afvb/images/imported/2007/04/277.jpg
Took the boy for a drive down the driveway. He always wanted a convertible.
https://www.aulro.com/afvb/images/imported/2007/04/278.jpg
And the bit left over.
https://www.aulro.com/afvb/images/imported/2007/04/279.jpg
Now the hard part starts, welding everything back on...but that will have to wait till next weekend as I have to go away with work tomorrow.

DAY 3 & 4
Day 3 & 4 saw the rear pillars welded into place. This was a horrible horrible frustrating pull your hair out job. The top frame box section is so thin that it just blows out before you get penetration.
But I did it.
https://www.aulro.com/afvb/images/imported/2007/04/113.jpg
https://www.aulro.com/afvb/images/imported/2007/04/114.jpg
https://www.aulro.com/afvb/images/imported/2007/04/115.jpg
Everything is only tacked on at the moment until it gets inspected by the engineer, then I will go grazy with the sikaflex and MIG.
Next I cut the floor off at the right place for the rear panel
https://www.aulro.com/afvb/images/imported/2007/04/116.jpg
Then fixed the rear panel into position.
https://www.aulro.com/afvb/images/imported/2007/04/117.jpg
Once the rear panel was in, I could make up the top brace and creates the "halo" the engineer keeps talking about. It is just 50x25 RHS which we managed to bend to the curve of the roof using Mick's el'cheapo tube bender.

Oh, great! Just what I needed to hear.
you will be fine!! where yr tank is probly the strongest part of the chassis you can always weld some plates to the rails if you are stressed.
walker
23rd April 2007, 08:07 PM
LOL. I was just about to say that after thinking about it, I cna't see how it would bend your chasis. Even with 300l of gas it should still weigh lonly about 250kg (150kg in gas and 100kg for tank). I think my biggest problem is that I will have to put the tank up on top of the tray. The rear of the cab is not far from the front of the rear wheels so you need all that space for wheel travel.
I am still going to try to see if I can sell the 300l tank and get 2x110litre tanks. This way I can keep the tanks between the chaisis rails.
disco_ute
23rd April 2007, 08:13 PM
you must have enough room bet ween the cab and the rear wheels!
walker
23rd April 2007, 08:52 PM
Nope. The tank has a diameter of 500mm and from the rear of the cab to the centre of the rear wheels is exactly 500mm
Why, what is it on yours?

Day 5
Very boring day today, not much to show.
Gusseted up all the joins on the rear pillar and spent the morning trying to blow holes in the thin metal again.:( Nade lots of nice bird crap and then ground it all back nicely. ;)
https://www.aulro.com/afvb/images/imported/2007/04/105.jpg
Next I had to strengthen up the rear floor and side panels by adding in some bracing and boxing it all in.
https://www.aulro.com/afvb/images/imported/2007/04/106.jpg
https://www.aulro.com/afvb/images/imported/2007/04/107.jpg
And finally boxed in the lower rear section of the cab.
https://www.aulro.com/afvb/images/imported/2007/04/108.jpg
Didn't buy the 300l gas tank but will look for 2 smaller 100litre tanks.

I had a long long think about it toaday and I am pretty sure I can get it to work. I want to be able to remove the fibreglass panels if I have to so I don't want to sikaflex them on. It wont be easy but I think I can cut the back panel to match the profile of the side panels.
I also bought a new toy the other day.

Wow, it's been weeks since I have had any time to work on the Hippo but I finally got in a couple of days.
Day 6 & 7
Pulled it all apart again after getting the pass from the engineer and put it all back using sikaflex, lots of rivets and same welding. I also shaped the fibreglass side panels (no pics yet) and temporarily mounted them in place so that I could mark out the cut for the back panel. Shaping and mounting the fibreglass panels took forever but at leat it's all done now.
https://www.aulro.com/afvb/images/imported/2007/05/159.jpg
Also added a bit more metal to the bottom of the back panel to finish it of a bit neater.
https://www.aulro.com/afvb/images/imported/2007/05/160.jpg
Day 8
Finished welding up the side panels and sealed it all with sticky flexible mastick stuff. I then gave it all coat of black rustkill. All this area will be hidden by the fibreglass panel.
https://www.aulro.com/afvb/images/imported/2007/05/161.jpg
Removed all the body mount bolts and the front bumper ready to do the body lift.

It seems like forever since I kast did some work on the ute. :(
But now I have finally had some time to do a bit more.
I bought and mounted some LPG tanks on the back and I have also been stripping down the motor and wiring ready to pull off the body.
http://www.lrocv.com.au/gallery/albums/userpics/10024/IMGP1343.JPG
Now I am ready to get the tray and rollbar made. It is not going to be a very practical tray but then I am not planning on carrying much on it. It will really just be a frame around the LPG tanks and a place at the rear to mount the spare wheel.
What does everyone think of this tray. I saw these pics recently and liked the design of the tray.

you can get TNT orange VERY cheap as theres bucket loads of it about, and usually in an agricultural enamel, which is tough as guts. I picked up a tin for $40 at the local paint wharehouse type place. My plan was a bold flat colour so if it ever faded or scratched or anything it was cheap quick and easy to go over again with the same colour for instant shine.

But the more I look around the more I like the Burnt Orange. The Bowler orange on the Nemesis is the way to go.

In my experience, :) there is no such thing as "Nipple Pink".
I read, recently, that a woman's nipples/aureoles (sp?) become darker once she becomes pregnant for the first time. I don't know how quickly this occurs but am willing to research the topic. ;)

I decided to start tidying up all the wiring while I wait to get the tray built. What started as a simple "tidy" job has now turned into a full rewire......I just can't help myself.
I pulled out all the front dash, including the heater unit :o to make it easier to get to everything. About 2/3 of the wiring in not needed anymore so I am pulling it all out and adding all the extra stuff I need for lockers, thermo's etc. I will also add relays for the lights so it does not have full load running through the column switch.

You would think that now the tray is built it would start lookinglike a real 4WD. But no, I cant have that. I decided that since I still have to pull out the motor to replace it with teh 4.6 I have at the motor rebuilder and since I want to pull out the auto and transfer case to replace seals and gaskets and make sure they are all ok, and then I have to change over the axles.......I decided to remove the body, which would make everything a lot easier.
I already had the motor all disconnected and had teh entire dash and interior removed, so I though that it would not be hard to remove the body. I though all the weight would be gone so I could just lift it off.
How wrong could I be. Even with the doors and bonnet removed, the body weighes a ton. All the weight is in the firewall area.
Anyway, it was not too hard to use the forlift to remove the body and then I just strapped it to a pallet so I could easily move it around with the forklift.

Well it feels like it has been forever since I last posted. The last few months have either been flat out with work or getting the other 4WdD ready for the Madigan's trip.
But I have finally had some time to do more work.
I ended up stripping down to just a bare chassis. I removed everything including diffs, suspension until I was left with a bare chassis.
I gave the chassis a quick spray and then began the rebuild.
I put the maxidrive and ARB lockers from the old Rangie onto this one, changed the front discs to newer vented calipers and installed all new braided brake lines.
The LRA long travel suspension kit went on with Bilsteins at the front and Koni's at the rear.
The auto was in good conditions so I just installed new seals and gaskets in it and the transfer box.
I had the rims re-rolled and then had them zinc plated.

Earlier this year I also had the motor rebuilt with High comp pistons installed into the 4.6. It was also relined with a top hatted liner installed and reonditioned heads from a 3.9 put on.
Today I managed to get the engine back in.

I have managed to get a few more things done in the past week. Nothing very exciting, but here are a few pics.
After thinking about buying new extractors for the Hippo I decided against it and instead bought a sand blasting kit. I cant believe I did not buy one of these ages ago, it is a fantastic tool. I hade the extractors and Y pipe cleaned up in no time. I then just gave them a quick spray with some Hi-temp enamel paint..
https://www.aulro.com/afvb/images/imported/2008/09/139.jpg
I also stripped out the rest of the engine bay and gave it a spray with some sound proofing spray. It's a bit hard to see in the pic, but it came up looking as good as new.
https://www.aulro.com/afvb/images/imported/2008/09/140.jpg
There was also a bit of rust in the drivers side footwell. Ok, more than a bit, there was a huge hole. Before I bought the Rangie, it had been sitting in someones front yard for 5 years without being driven. Water had leaked in and pooled just in this one spot.
I cleaned it all up with some rust converter and then welded and sikaflexed a sheet over the top. I also put another thin sheet on the otherside just to make it look a bit better.

Maybe. I am thinking a light but deep green color and all the barwork and tray in gloss black.
Here are a couple of example of colors. At the moment I am thinking the first one as I think the second one is a bit pearlescant and would show up scratched too much, I think it needs to be a fairly flat color.
If anyone has any suggestions, please put them up.

Touch up cans off the shelf rarely match. If you are going for a metallic, how you put it on determines the colour nearly as much as the paint itself.

I am going to try to get a hi res image of the Hippo and get a large sticker made up to go on the B pillar.
As for touch up paint, you can get most colors in spray can from good auto paint stores. You are right they they will not always look the same but we are talking about a Rangie that will be used as a "bush Pig" (or is that Hippo) so exact color matches dont matter too much. I will speak to the spray painter but I will try to stay away from a mettalic color anyway.

Yea, thanks Dave, I think I have pretty much made up my mind...going with the green.
I saw a VE commodore on the road today and it looked great. I think the 2 pics I posted above are actually the same color because there is only one green available in the VE.
I was just going to get it painted in gloss green, but the commodore I saw today looked so good I think I might even go metalic as long as it does not cost a heap more.

Yes they look similar, but between those photo's the entire car was stripped down to a bare chassis, including all suspension and axles and diffs removed and dissasembled. The motor was completely rebuilt and then the entire car was put back together, but this time with LRA extended shock mounts, LRA body lift, maxidrive axles and rear diff, maxidrive front axles and ARB locker all running 4.11's. The auto has had all new seals and gaskets installed, as has the transfercase. The inside of the vehicle was completey gutted and all excees wiring removed and is now almost finished being rewired. Seats are at trimmers being retrimmed. Rust in floor was cut out and new pieces welded in. All doors were removed and repaired as necessary (they were not closing properly) and then put back on.

Looks pretty much the same to me
Yes they look similar, but between those photo's the entire car was stripped down to a bare chassis,
You showed us how easy you take the body off with that forklift of yours (your dad's)
including all suspension and axles and diffs removed and dissasembled.
You stripped Kermit over 12 months ago and you had the body off the ute. How hard was it to undo 3 nuts, one brake line and the prop shaft to get the rear diff out. Or the 3 bolts, steering rod, and the prop shaft to remove the front
The motor was completely rebuilt
I thought you paid someone to build it for you
and then the entire car was put back together,
Not Yet
but this time with LRA extended shock mounts,
6 bolts rear, 8 nuts front
LRA body lift
You already had the body off, you just had to add some spacers when you put it back,
maxidrive axles and rear diff, maxidrive front axles and ARB locker all running 4.11's.
Wasn't that how they were in Kermit. Didn't you just swap them over
The auto has had all new seals and gaskets installed, as has the transfercase.
Another big job. Would have been silly not to do them why they were all separated
The inside of the vehicle was completey gutted
Was last rear
and all excees wiring removed
Pulled out wiring loom
and is now almost finished being rewired.
Make sure the gas tanks are well clear when you put the battery back in
Seats are at trimmers being retrimmed.
That must have involved at lot of work
Rust in floor was cut out and new pieces welded in.
Finally some real work done
All doors were removed and repaired as necessary (they were not closing properly) and then put back on.
4 bolts a side and you fixed it by getting another one
ANYTHING else you would like to say.:twisted::p

It hs been months since I have added any updates, so I thought I better do it. I have slowly been getting a bit more done and hopefully now it is not far aff going to the mechanics to get the gas installed, then I can finally start her up.
1. I have added an engine oil cooler. It is an auto cooler from a P38 so it should be plenty lage enough.
https://www.aulro.com/afvb/images/imported/2009/03/119.jpg
2. I have also added a custom auto cooler. This is mounted at the back of the cab so it is out of the way of any mud. I will still have to make some sort of guard to protect it a bit.
https://www.aulro.com/afvb/images/imported/2009/03/120.jpg
3. I have finished most of the work on the engine bay, including tidying up all the wiring, installing all hoses and belts etc. Just need to get some spark plugs and install the leads and plumb in the air hoses from the compressor. I will have a 20litre air ank mounted on the back.
I am going to let the mechanic install the air filter as I am not sure how it will all go when he adds the LPG mixer etc.
https://www.aulro.com/afvb/images/imported/2009/03/121.jpg
4. I managed to get all the wiring finished inside and got the dash back together. I have hooked up a battery and tested everything, and after a few glitches were sorted out it all seems good. I have added a few extra guages including voltage, oil prssure, oil temp and auto oil temp.
Switches for the lockers are on the centre console while a used existing factory switches for the air compressor, driving lights and off switch for the thermo fans.
Steering wheel still has to e recovered but that can wait.
I also sprayed the entire inside of the cab with Hippo Liner. I am not planning to have any carpet at all, so the Hippo Liner give a good covering. I will jsut put some rubber mats in the floor wells.
https://www.aulro.com/afvb/images/imported/2009/03/122.jpg
5. I bought a new centre console from Les Richmond which should be a lot stronger than the original
https://www.aulro.com/afvb/images/imported/2009/03/123.jpg
6. I had the original Rangie seats re-upholstered and had the sides of the seats bulstered a bit. With all the new padding I sit a bit high now, but I am hoping it will settle/sink down quickly.
https://www.aulro.com/afvb/images/imported/2009/03/124.jpg
7. I added extended braided brakelines.
https://www.aulro.com/afvb/images/imported/2009/03/125.jpg
8. And finally a managed to sqeeze in a 4" stainless steel snorkel. I stuffed up the cut in the decker panel when installing it. I was hoping to find another panel but this is looking unlikely now. I have made up a template which you can see in the pic and at worst I will make up a cover from aluminium and pop it on.

I did have a custom tube bar for the front which I bought a couple of years ago. But the other month I picked up a 2nd hand high mount winch which came with a very clean ARB bar. So the ARB bar has gone to be sandblasted and powder coated and it will go on soon.

I am assuming that they are part of the lift kit for body and front Bumper they are a work of art.
:D

Yes they are. They are part of the Les Richmond kit.

Really nice build there Walker.
Which braided brake lines did you go for in the end and what did the engineer have to say about them? (may have covered this in another thread, but I can't remember the answer)
cheers, DL

Hi again,
I have one of those rotary pumps lying around, but was under the impression they didn't last long doing on board air. How do you get them to last?

a good trick is to run the oil breather from the v8 into the inlet so the oil vapor keeps it running just put an oil catcher somewhere down the line or you end up with oil everywhere after a while

Thanks Mick,
Hadn't thought of that one. I think the breather from the Chev would drown it too fast though!
I am aware of how people plumb in /out oil with on board air, but I was under the impression that no-one used rotary pumps because they didn't last even with an oil supply.

I just put one of those mini oilers you can get from bunnings, they are made for air tools. This allows the compressor to last for a good while. They do still stuff up after about 2-3 years but you can get Sanden compressors from the wreckers for $25 so it's not a big deal.

Brake lines were custom made locally. The engineer has not seen them yet, why, is it a problem?

Oh very nice. Though they look good, but dont go that fast. I always wanted a Fiat 124CC. Its got nearly the same engine as a Lancia Integrale and can be turbo'd!
Angus
Sorry, ....but no.:) It should have been the 124 BC. They were just the best little eyetie sports coupe, and scared a few V8's for sure. I had the 1600 twin cam, twin two choke weber downdraft motor + 5 speed, that i pulled from the severely rusted (yeah yeah) BC , into a 125 body. Went like snot! Above all else, what a sweet sounding motor. I reckon that and the alfa's just had the best exhaust note out side the supercars.

Hi Adam,
Mine came from Paddocks (Goodridge) and are MOT approved in the mother country. Someone on here suggested that they needed to be stamped DOT to be legal in Vic. Nitpicking I reckon. That was the reason I asked the engineer Q.
Noticed you have the front hoses around the same way as mine. Not the way I found mine when I was building this POS and not the way they are arranged in the workshop manual.
After not being able to get a new MC to bleed, and having a play with a spare front caliper and an air duster, I worked out that the hard plumbing in mine (81) was wrong. (A year ago) The primary circuit to the front was going to the secondary pistons and vica-versa.
Changed the hoses to the same way you've done and instant normal bleed and great brakes. (Bling hoses help)
cheers, DL

Not sure about DOT approved but I have heard that they should be ADR stamped. I guess I will find out when I get it inspected.

They have to be stamped, all it is, is that they are tested to 3000psi for a minute if I remember:angel: on a test bench, very simple
If it becomes an issue just take them to you local brake line place and have them test and stamp them

I cant believe it has been 6 months since my last post on this thread! :o
I have been busy with work, but I have also tried to get a little bit more done on the Rangie.
I finally got the LPG conversion installed and it is running straight gas. So I can now start up the engine. I was a bit amazed to find that the engine started first go without a problem. This is a fully rebuilt engine with new liners, HC pistons, conrods, reco heads and new lifters and had never run so I was a bit worried starting it for the first time.
I had some problems initially with low oil pressure, but after a lot of mucking around found out that it was just a faulty guage. :D
I have also installed the rear lights and made up the bar and recovery point for the back and had the rear window installed.
Next step is to get it sprayed.

Ooops, I forgot. Does anyone know any spray painters in the Ringwood, Croydon, Lilydale area?
I think the major panel beaters are too busy with insurance work to worry about a small spray job and they would probably be too expensive anyway. Just looking for someone small and cheap but will do a good job.:D
I had always want to spray it in the latest Holden Green color, but after asking around I have been told it is a pearlescent color and way way expensive so I thought I would just try to amtch the color as best as possible in a simple 2 pak. What you think?

I'm used to using the old Dulon acrylics from 25 years of surfboards and that's what I painted my RRC version #2 in and acrylic was the original paint on them. It's red, which is the worst colour for fading, but I gave it 5 coats of clear with a UV inhibitor over the top while it was taped up.
Buffed it for the first time recently (3 years on) and it looks really good.
The advantage of acrylic is that it's dry in 5 mins or less, can buff out scratches from the clear coats easily, re-touching is really easy for mugs, you can wet and dry runs if you paint it yourself, etc, etc.
Does have 30+% lead in the paint solids, but use protection which you should anyway. Old 2 pack isocyanates were worse anyway for health.

I can do a lot of things, but painting is not one of them. I plan to get someone to spray the car for me.

what gas system are you running and what is the performance like ?
walker
28th March 2010, 12:13 AM
It is just running an Imco straight gas system. Performance is ok but nothing fantastic, I have not had it dyno'd so not sure what it is putting out. Maybe one day I will get it done.

After 3 years the end is in sight! :D
Just a couple more small things to do then I can get it engineered and take it out to play.

Those wheels silver paint or plated? Have thoughts of getting some down the track and getting them electroplated zinc.

walker

They are just zinc plated. It does not cover up the imperfections but should last longer than paint and was cheaper than powder coating.

Is that the transmission cooler up on the back of the cab/tray? What sort did you use?

Yes it is. Not sure what type, I would have to have a look. I just ordered it through a local transmission place and asked for one they thought would suit. I think it was about $500.
