BlackBetty has been getting less powerfull and thirstier, much like me binge drinking:eek::eek::eek::eek::eek:.570 km from the last tank.
Whilst servicing her yesterday I found 2 exhaust manifold nuts missing and a complete stud missing:eek::eek::eek::eek::eek::eek:.There is evidence of leakage, some soot but not a lot.Would of thought it would whistle no end but cant hear it.
Planned to remove the manifold to check for warp and to TOOMBIEFY already had the gasket on order.

Cast iron exhaust manifold - alloy head, different expansion rates. I have also replaced a broken stud on the TD5 Disco. Cheers, Erich

Isuzu trucks are the same.Worst thing with them is the studs go into the water jacket and corrode so they wreck the threads coming out or if they snap off same deal digging them out. Pat

G'day Andy
As Erich says - diferent expansion rates on the two metals.
This may help:
TD5 Manifold Fix (http://web.mac.com/rovertech/TRT/Vehicle_Modifications/Entries/2008/5/11_Solving_the_TD5_Manifold_warp_issue.html)
I kept this in my favourites in case I have this issue. I understand manifold warp is more common when you "chip" your vehicle or just work it hard.
I recall reading a couple of threads discussing this issue. Various fixes - larger thread studs, new manifold....
Good luck.

Well my D2 td5 was geg a sluggish and using a bit more fuel than normal.
Turned out I had a leaking head gasket and while the head was off the work shop noticed the manifold had warped (thats what they told me ), so they put in bugger studs.
Problem was when I picked it up there was still a noticeable lack of power.
Turned out to be the fuel pump. Still worked but not enough pressure for a good burn , or something.
All good now !

I was planing the die grind solution,as recommended by Toombie.
I see on the link 2 gaskets were mentioned. From looks with the torch,it appears they are copper,if so is it worth keeping the original and adding the new one???
Also mentioned was a 3mm slot between ports, cant see what they are refering too.I intend drilling the stud holes bigger to allow movement.
Not able to go the 10mm upgrade this time around, got to be up and going before the 12th.
Will look at the price of that "top fuel paint":cool::cool::cool:

Hey Andrew, this is referring to cutting the web between each exhaust port on the manifold with a 3mm cutting disc. If you have a die grinder (did'nt you get one to mod your trailer rims?) you could go the whole hog and grind the webs out completely. The theory here is that it allows the manifold to flex a bit easier without breaking anything.;)

Thanks Phill
I wondered if that was what they refered too.Unfortunately its an alloy type burr,a mate can lend me a steel one.

i'm in the flinders ranges at the moment and my td5 manifold has decided that it doesnt want the studs on the front(1st) cylinder. it whistles between 2000-2500rpm. will i be doing any damage driving it home. i can see soot marks where its leaking. both studs are gone or at least snapped level with the head.
what's involved in removing the old studs and fitting new ones. what price would a shop charge for this to be done. i'm pretty sure they will have snapped rather than be nice and ease their way out.
thanks.

Hi Simon
Wont do any damage in the short term.
Others have got theirs tapped out to 10mm for added strength.
Goodluck
