Just kooking at the radiator and note there is a huge gap between the radiator and the body of the defender.

My understanding was that all the air entering/hitting the front of the defender should be forced through the radiator. Any gap between the radiator and the body the air will take the easy path and bypass the radiatior.

Is there any reason why I shouldn't make up some shrouds (soft) to mate the body to the radiator so the air must pass through the radiator

No reason why not at all Scott, good idea! every little bit helps:)

The D2 has soft shrouds either side of the A/C condenser/ rad also for this reason. Go for it it can't do any harm.

Did that years ago, including re-sealing between the i/c and rad, across the top support panel and bonnet, etc.

Can't really say I measured any difference, but your theory is correct.
