did you try the fan belt tensioner? thats usually the first thing you check. cheapest. theres a whole arm with a spring loaded tensioner that you fit to the front of the tdi. when it get old it starts to sound like a hamster.

Yep what Fausto79 said. Give it a squirt with WD40 or similar. Wont fix it but might quieten it down for a bit and confirm where the noise is coming from. Try not to get any on your belt.

Could also be the bearing in the timing cover for the viscous fan. Or if you have aircon, have a look at the idler bearing at the bottom of the timing belt cover, even though you don't use it the belt still spins. If you pull the aircon belt off, they may eliminate it.

Just get a clip top sports bottle and Squirt water onto the belt while it running to ensure that it is not belt squeaking against pulleys.

Hmmm yes bearing in the timing cover have heard rumors of these, big job to change?? Air con was the first thing I tried, it's still unhooked.

Its not usually the bearing but the washer between the 2 pieces that apply pressure to the belt.

Thanks for that Dave I'll check it out, the pulley I rebuilt seemed in good nick, I found a post in here that shows a worn housing and assembly. The one I rebuilt was only about 60 000 km old. But I'll try some lube in there and see if there is a difference. Go from there.
