    Spill Rail Banjo Bolt Help

    Changed the copper washers today on my injectors and did valve clearances. Everything went smoothly until the end when i was putting the spill rail back. I read that the banjo bolts had to be torqued to 10nm so i used my torque wrench. It was too small a reading for it and i kinda thought it seemed to be getting tight and i heard a click! I thought it was the torque setting so i moved onto next injector. Same thing. Then i heard something fall on the ground and realised that id snapped both of the bolts in the injector. See pic.


    Basically, I'm after suggestions on how to get the little guys out. It was heartbreak. I had done really well up until that point.

    PS i added also a picture of the method i used to pull out the injectors. it is not the conventional method but it worked a treat. i bought a m14 nut which i was going to weld to the other screw on bit of the slide hammer but as i had to wait to use mates welder i just screwed the bolt on the back of the injector and put that hook thing on the slide hammer. i then vice gripped the nut and put the hook in the gap. the rest you can guess but worked very well and no damage to grips.

    An easy out I guess but trying to keep the metal filings out will be a problem. Maybe dip easy out in grease first try and catch it. Had major problems getting my injectors out to no way where they going to budge ended up having to make a custom puller to get th out even then they protested the whole way

    Easy pull the injector lines off to get better access, remove the spill fitting and using a small Phillips head socket pushed into the hole in the middle gently tap the handle inwards while you turn it.

    Put the injector lines back on and start it up to purge the injectors.


    Been here before, worst case you have to pull the injector and bench it to work on it.

    thanks for replies. I pulled the injectors out again and wd40 the broken bolts. messed around with them was gona go buy easy outs and decided to take it to a little diesel injection place round the corner see what he thought. he put them in a vice and got some pliers and just threaded them out.

    made me look like a complete idiot. but i was happy it was that easy. he even gave me new banjo bolts and washers. didnt charge me anything.

    anyway problem fixed. i recleaned them, put them back in and all working now apart from the 2nd injector still leaking a bit. I had cleaned the holes out really well, not sure why leaking but i might pull it out (again) and check. all in all though the engine is running very smoothly.

    when i get some money my way ill order an ems so i can tweak the pump up a bit more. finished spraying my roof rack the other day so that goes on when i can find some friends to help.

    that method i used worked very well. got the slide hammer for 30 bucks. m14 nut. made it easy, i tried to pry it out barely budged but the slide hammer did it in a few seconds.

    that's crazy. did they have rust on them when you pulled them out eventually? mine have a bit of rust. cleaned them up a bit without too much scrubbing. didn't want to change the geometry of them too much for obvious sealing issues.
