1 snapped tappet, 4 bent pushrods. Camshaft timing gear etc all good. Interesting the is a M8 x 35 flanged bolt was what caused the belt break, which I assumed was the bolt in the tensioner. It wasn't, they are all where they should be. All the other bolts in the timing case are presented and accounted. Perhaps it was a bolt from the timing cover that got in there somehow? Anyway, new timing belt and pushrods on the wat.

    That's about standard damage.

But that still doesn't explain the starting issues does it?

No. Pretty much what I was trying to point out, ineffectively, in post #29

According to the guy that I spoke to at KLR he didn't think it was a fuel problem. He said in his experience 300tdi's can start cold and have problems once they had warmed up a little if the timing was out even a little bit. When I originally pulled the timing cover off to inspect the snapped belt and found the loose bolt jamming the timing. I assumed it had come out of the tensioner, but the tensioner bolt and allen key are still there and tight. So I am a little unsure at this stage. Should get the new timing belt tomorrow so will ensure that all the marks line up. I do have a dial guage, but not the extentension/adapter needed to time the pump as yet.

And to think that the motor that I pulled out was running beautifully (I had reconditioned that as well) - I only pulled it out to put the original motor back in...
