Matt,
I had my HP22 replaced with a rebuilt HP22 with all HP24 internals. I also had a transmission temperature gauge fitted, which showed that I also needed a bigger oil cooler. All up between 4 and 5 grand, but peace of mind and a 50,000 km warranty.
My engine is 4.6 litre V8 which gives 407 Nm of torque, which I frequently use while caravanning, hence the gearbox and cooler upgrades.
There is no noticable change in the drivability of the vehicle, but it will last much better than an HP22 if you are planning to use the 400Nm of torque. You don't say if you are planning on towing, but if you are, be sure to get the bigger oil cooler. My new cooler is huge, but I can still get 120 degrees on a long second gear haul on a cold day with the van on the back. Without the van it typically sits between 65 and 80 degrees.
It is possible to shoe-horn a complete HP24 into a V8, as the US vehicles had, but the best advice I got was that it involved a lot of cutting and shutting of mounts and rear prop shaft, and I did not want to do that. I assume that it is also possible with the TD5. That way you would get the bigger pump, but the large cooler probably makes up for the smaller pump in the HP22/24 hybrid.
For better advice, call A&B Automotive Remanufacturing in South Dandenong. They did my vehicle, and are probably the best ZF rebuilders in the country, based on their manufacturer accreditations.
