Stripped Bolt Hole in TD5 Rotor Filter Housing

Hi all, carried out my usual oil and filter change on the Disco today and had difficulty starting the bolt in the rotor filter cover closest to the motor. A bit of a look at the bolt showed some of the the thread stuck in the bolt. I cleaned that up and ran the bolt right through the hole and about 5mm of thread was wrapped around the bolt.

Oh crap, you cant easily drill it out and put a Helicoil in it, what can I do.

Luckily this hole is external to the housing so goes right through, meaning you can put a longer bolt with a nut on the end. I actually ended up just putting a longer bolt and figure I have about 5mm of good thread. If that fails I will do the bolt and nut.

The Disco was serviced by a great dealer (meaning they would hve actually changed the filter) here on the Sunshine Coast up until 260,000kms so I think those bolts have been tightened up quite a few times. I have done them up once and now this time.

So a warning for all to be very gentle on these bolts.

    Regards Gordo

Happened to my old D2. Ended up doing the bolt right through. Why can't you get a helicoil in there? My current D2a has them for the same reason (I didn't do the job, so unsure of the difficulties).
I was told that you should never use anything bigger than a 1/4" drive on those bolts by my previous and current mechanics.

I think the exhaust manifold is in the way of getting a drill in a vertical position to drill the hole before the Helicoil goes in.

OK, well as I said I didn't actually do the job and wasn't there. Maybe mine was done while he had the manifold off to fix a broken stud. Good luck with it, but I had no trouble on the old one with a bolt and spring washer (as long as you remember to get a hand under it next time you undo it).

Fit the helicoil, its only time before you have issues. No big drama to fit.

Considering it's an o ring seal, you only need to turn the bolt against the resistance of the o ring until it stops. No need to keep tightening it.

I've run up against this same problem. There is vertical clearance for the drill bit, but the drill body fouls on the exhaust manifold on one side and the air con piping on the other.

My immediate though was "chuck extension" but all I can find is one listed in the US on ebay. Either there isn't much demand or I don't have the correct name to invoke to get the desired results from google.

never had a problem with drilling them out and getting them to fit.

On the side of the road you can get the drill through the hole with one of the small claw type "ratcheting spanners" while you press down on the top with a 3/8th inch drive extension.

    G'day Paul

Could you not work the drill bit manually?, it is only alloy so would not be too hard

Maybe grind the drill bit slightly so you can get a socket on to it, apply pressure with a ratchet and extension.

Either that or weld (if you have the gear) a drill bit onto a rod and use a T handle?
