My 2003 D2a Td5 was showing very similar symptoms last year before I pulled the head.
1. A radiator shop may have the correct adapters to pressure test your cap. They screw onto the cap then pump it up with like a bike pump thingy.
2. Mine went to the Flinders and back twice with this problem, but it got to a point where after a 300km trip it built up so much pressure in the system that the top hose swelled and rubbed through on the a/c compressor. There's a danger I suppose that a hose could pop right off.
3. Dunno, but mine didnt show any exhaust gas with the sniffer though the head was clearly blown.
4. How far can you drive it before it leaks enough to need a top up? Do you have the time to drive only 300km or so a day, or does it need to be transported?
