All D2 EU3 Autos have cats and AFAIK manuals also.
Most TD5s didnt have Cats...
Although in Australia I read the ADRs the other day and EU3 was not mandatory until 2006 AFAIR. I don't know whether you could argue "Officer I took it off because it was not required in OZ" or they would get you on altering original emission controls. Anyway highly unlikely you would be pinged.

How much roughly is a bigger intercooler worth (power wise)?
I'm considering looking if I can move my Auto trans cooler to fit an aftermarket manual cooler as I would like to replace the Auto with a manual one day anyway.

Hi guys, having had a D2 TD5 and going through the tweaking process I did one that often gets overlooked especially now as the td5s have done more ks.
Pull the intercooler out and flush with acetone. After sealing and a good sloshing the once clear acetone came out looking like tea (no milk) from all the oil residue. The change was definitely noticeable as now more efficient at air cooling.
Acetone dries with no residue film like other spirits.

I suspect that in isolation the peak torque/power gain from just an intercooler upgrade would be minimal but from my experience the driveability at partial throttle and low revs definitely improved. The real gains are it opens the door to further re-mapping to add more fuel without getting excessive exhaust gas temps. Plus should see a drop in EGT under normal driving.
I don't have a remap but have a tuning box which only kicks in at full throttle. Prior to upgrading the intercooler I was using a middle setting as anything higher resulted in engine surging and excess black smoke. With the IC upgrade I could crank this us to the maximum fuel setting, EGT is good, some black smoke but not excessive, and the driveability is excellent.
With the remap you have, if you upgrade your IC you could then try a more aggressive remap.
I also had to relocate the gearbox oil cooler. I bought a 16 row oil cooler and then cut and extended the hoses so I could mount the oil cooler in front of the condenser.
