2004 TD5 D2A Starting issue now progressed to engine dying. Copper washers?

Hi All

Proud owner of a disco for 2 and a half years and have had a good run however it is beginning to test my patience. I have always occasionally lurked on this site and had hoped I'd never become one of those people that have to post their troubles on the forum.. here I am with hat in hand

2004/TD5/D2A/220k

Symptom 1 - 6 months ago: Could hear air in the fuel lines (when you had your ear near the fuel filter housing)

Symptom 2 – 2 months ago: Disco started being a little resistant to starting and has progressed to now a situation where the starter motor will sound healthy however it wont start. I can still get it started by letting the fuel pump run for a while then holding the key and putting my foot flat to the floor on the pedal. Once running it will stay running even at idle and drive fine (although a little rougher then I am used to at idle - when in drive.. something I’ve noticed for a while). I can turn it off and it will work fine and start straight away however if left overnight or whilst at work it will go back to being a bastard.

Symptom 3 – 2 weeks ago and a once off: One time after I had it running and turned it off the M + S lights were on but now gone and not seen again

Symptom 4 – this weekend: Driving at around 90km and 10km into the drive the engine turned off and I had to coast it to the side of the road with no power steering and a hard brake pedal. The battery and oil lights are on when this happens. I can get it started again but you have you put your foot down to the floor and pray to the land rover gods. This happened 3 more times on the 10km drive home. It’s hard to hear what the engine is exactly doing but revs will start to drop and will not improve with pedal applied.

Fix 1: Air Bleed valve replaced, old one was gunky
Fix 2: new VDO branded fuel filter at the cost of $450 installed with no improvement
Fix 3: Oil leak from half moon in tappet cover gasket that was flowing over starter motor and fuel pressure regulator

Check 1: XYZ switch – no visible decay
Check 2: ECU plug with no oil visible on the wires ENTERING the ECU (have found oil coming FROM the injector harness so have added this to list of things to do soon!)
Check 3: new fuel filter installed and checked to make sure only one big and little o-ring inserted. Inspected filter housing and looks in great nick with no rust or decay.

I have been scouring the forums as I go and have found a likely perpetrator in the injector washers and o-rings which is still in the maybe list given the progression to the engine dying WHILE driving. I understand combustion gas leaking into fuel lines when it sits but don’t understand how these washers could affect the engine while running. I also went to start it today after not having touched it for 6 days and it started straight away!! I drove it 5km and it died, the fact it started straight away also contributes to my doubts around the copper washers

Should I be checking the earths or anything else?

What mileage?
If you don't like trucks, stop buying stuff.

Ok lads.. I checked the red plug going into the ECU this morning and noticed it had no oil on the wires so didn't bother taking it off and inspecting. Couldn't shake the anxiety from not checking the actual plug which I have now done and discovered OIL in the ECU!!. The oil must travel INSIDE the wires which boggles my mind.

I am going to start researching best fixes now hopefully don't need a new ECU

Sad news is I have $250 bucks of goods on the way which now only half of the stuff will be required. (genuine LR injector washers, orings, rocker shaft bolts, bearmach injector harness and tapper cover gasket)

have you opened the ecu? , or is it just oil at the plug. remove the orange seal at the red connector until you have no more oil coming through the wires ( this lets the excess drain out the bottom rather than going in to the ecu, and will take a few weeks)until after you have done the harness. If you have the ecu open , let the oil out.
your problems sound like injector washers , the combustion gases get in to the fuel causing air locks in the fuel system , this will shut the engine down when bad enough.

Capillary action is what it's called. It will continue doing it, now you are aware of it, simply add it to your routine maintenance to pull the plug and give it a squirt when you do your weekly/biweekly/whatever routine inspection.
A new harness will simply take a while before it also suffers the same fate for the same reason.

Update

Hey folks,

Thought I'd do an update so this thread has a happy ending

After 2 late nights of blood sweat and tears put in after the day job I am happy to say copper washers was the cause of my headaches

I decided to replace the injector harness and rocker shaft bolts while I was in there due to some oil travelling down and into the ecu which I believe caused the D and S symptom mentioned above (something not explained by copper washers fail)

My tips for anyone reading this: if you have symptoms similar to that described above do the copper washers/O rings first up as in my opinion it is more likely the issue than fuel pump/valve/fpr etc but obviously a case by case basis.

Tips:
-we used a crows foot pry bar to remove the injectors which saves buying a speciality tool.
-my silly mistake but there is 6 rocker shaft bolts that are good to replace when you're in there (I stupidly assumed only 5!)
-used a combination of the guide by discovery2.co.uk and video by YouTube user "intensedef"
-There is a lip on the injector tip which faces the washer which is so caked by carbon it could be easily missed, make sure you clean these out as I believe it has alot to contribute in sealing.
-use Landrover branded seals and orings however went for bearmach for everything else which I believe is mid market products
-Patience !!!

Now onto the oil puddle under the TC/transmission...
