So I recently had the auto transmission rebuilt on my 2004 D2a. First go around didn't work, the valve body was defective and so had to go back in for another rebuild under warranty.
Had it back for this weekend, and mostly it seems to drive well and my fuel economy has improved (I don't know why this is).
One thing though, it seems to go into lockup quite easily now - which is good. However, if I'm driving on the freeway and put my foot down (WOT), the box seems to downshift and the revs ramp up to 3k or just over, the revs then drop a little before it downshifts again with revs going up to 4k, and then they drop a little.
I was told the old box was pretty toasted, so now I'm in the situation that I don't know what 'normal' operation of the auto should feel like. I'd like to know what I'm talking about before taking it back for a 3rd time. I'm wary of just walking back in to a ZF specialist and saying, "I don't think it's quite right, yet," in case I'm wrong and my 'normal' was of a badly functioning auto trans.
Any pointers or advice on what my next steps should be?

Have you reset the adaptive algorithm in the Autobox computer?
Over time the computer changes behaviour to adapt to the box wearing and your driving style. Needs a reset when you get a rebuild.

Also change the filter and oil when you have done 5000km's, after I overhauled mine (done it myself) I found the temps would go up the faster I went as I had fitted a temp gauge to the trans and after 5000km's that is what was happening was worried but then started thinking what the causes could be (my job involves hydraulics amongst many other things) and of course one of the causes I came up with was a blocked filter and with a overhaul the most likely as clutch plates and disc's bed in.
Changed the filter and all was good with the world again.
May look at doing this with next car as well.

Reset the adaptive algorithm. Also noticed there appears to be a leak near the transfer case now. Could that have been caused by the trans going in, then out, then back in again?
The behaviour you describe is normal.
the transmission will unlock under full throttle on hills.
Does it more in cruise control as the ECU goes WOT as speed is lost. Mine did it once on the trip from Sydney to Gold Coast this week.
to stop it just ease off a bit and let it lose a bit of speed if necessary.

Transfer box leak - definite possibility, there is a seal on the auto box and a seal on the transfer box. The transfer one is prone to mangling if you don't use guide bolts to avoid the input shaft sitting on it.
3rd and up has the lock up, downshift can certainly see:
4th lock 1800... 4th unlock 2200... 3rd unlock 3000... 3rd lock 2600.. 4th unlock 2500
Numbers are very approximate, but you can see how you go up, down, up, down.
