Thanks Simon - I think I might tighten my belt and go True Trac LSD or ARB and leave the CDL alone and pocket the 2k that the replacement transfer case and shifter would add...I have survived nicely with the truck without CDL and given that I have removed and replaced some weak links in the drive train I reckon I would then be confident of it off road again (bearing in mind that I am not flogging it stupid).

Is it possible that the new hubs and half shaft are clicking - it sounds just like the old clicking before replacement. It does sound just a little too tinny to be deep in the diff...has anyone replaced hubs to still hear this sound..before replacing the hubs mine had been clicking for over a year...

No probs mate. To be honest though, I really wouldn't look to increase front traction without doing the CDL. The problem happens when both fronts spin is that it will allow the front of the car to slide sideways very quickly and that makes thing very... er.... exciting. Because when you are climbing the front goes light from weight shifting to the rear and with an unlocked CDL you will get equal torque to the front as what the rear gets which is limited by the front traction, it makes it more prone to spin the fronts anyway. If your front is open, then you'll generally only spin one front wheel and the other provides lateral traction. If you add ETC it becomes more marginal, if you add a TT or locker then you'll spin both fronts and lose lateral traction. The other problem can be locking the fronts on a failed climb/decent.
Personally, I would replace the front diff and spend the dosh on a locking CDL, or lock the front and put it in the rear and the rear in the front.
Something I've seen also, is the pinion bolt not tight enough, causing the splines on the drive flange to click under load, although this usually only happens after reversing and taking off forwards again, and mostly only clicks once or twice and then silent until a change from reverse to forwards again...
I think Slunnie may be in the right direction with crosspins though, seeing as though it hasn't got a CDL and has seen a bit of work.

Big sigh of relief...front left engine mount had delaminated....and as engine twisted so did the cat converter heat shroud causing what sounded distinctly like cvs...anyway all fixed and so quiet its like a lover's whisper.
It also means that when I had the CVs and half shafts out for the same noise they were not making noise. But at least I now have for the long term nice CVs and a half shaft and abs sensors that never played up.
