After doing more running around in daily use which includes a lot of short trips, some across town driving and a bit of freeway driving it is averaging 10l/100km(I tend to use Sport mode almost all the time). The new viscous coupling with bearings has arrived along with the filter kit and the silicone hoses, just waiting on the new style BMW crancase breather filter and the EGR bypass and then I will throw it all in and we will see if the economy improves a bit. Pretty happy with it so far, just need to locate a rattle in the back somewhere that appears under certain load/rpm conditions.

If you're handy with a spanner you might want to pull the inlet manifold off completely for a clean-out when doing the EGR mod. At 170,000km when I bought our TD4 the runners were blocked to 50% of their diameter. Took a lot of kero and long brushes to clean it out but the difference was quite noticeable.

Check the rear diff mounts for the noise in the rear. My VCU is too tight also and I recently dropped the shaft out to avoid damage. Supposedly the TD4 models dont suffer the problem with the diffs / IRD being the same ratio front to rear but I'd like to challenge that assumption. One thing that mothers me with all these new stock VCU's... how old are they? Have they been sitting on a shelf for 10 years and if so will the viscous fluid still have gone off?

Thanks for the heads up, I will look at the manifold while I am at it. I wonder what the intercooler is like too? The BMW crankcase breather filter has arrived, just waiting for the EGR bypass now. I will check the rear diff mounts as I have heard that they can be a problem.

I think that the VCU's age shouldn't be a problem as they are now deemed a service item and with the amount of failures I am sure they must be turning them over at a reasonable rate. The issue is the viscous fluid and as I understand it that deteriorates due to working, not just sitting around. I don't anticipate having this long enough that the new one I am putting in will be an issue anyway.

Guess you have a good point there re the VCU's. I'll look at purchasing one off the same company you did in the near future.

The other thing to check on your TD4 is that the MAF sensor is kept clean. It makes quite a difference to the off-idle response of our one.

If your VCU is old and tightening up about to be replaced, can you change the fluid to renew it?
