I am guessing I may have problems with my transfer case then by the sound of what I am reading, I can push my yellow knobbed never up and down quiet freely, it doesnt lock in the down position, my HiLo shifter jumps out of high soon as let the clutch off, u can hold it in by hand and its fine, so maybe I have dramas inside the box, worn or busted detents or lax springs, can the t/case come out without dropping the actual gear box? anyone able to offer an explanation as to why its like this
- The yellow knob problem may just be crud around the lever/pin mechanism which is all exposed. This will also prevent the internal mechanism operating.
- The transfer box jumping out sounds like much more of a problem and needs to be investigated.
- Yes you can take the transfer box off the gearbox and even drop everything out the bottom of the vehicle. You will beed to drop the coverplate off the bottom of the transfer and remove the intermediate gear. Then unbolt the transfer box off the gearbox. You don't need to remove the constant gear off the back of the mainshaft that will just stay there. You will have to remove both prop shafts, the transfer lever, yellow button and handbrake clevis. Then both chassis mounts and support the gearbox with a jack or similar.
The transfer box will come away from the gearbox and you can slip it out under the chassis, you may need one side of the vehicle on ramps to get enough clearance.

I found my manual and had a look, it seems the HiLo prob is most likely a spring failure or sloppy linkage or adjutment so I can check that. It doesnt go into any detail about the 4wd lock lever and shaft but I figure I will give it a good go over tomorrow and see what I can find, I need to re think the shaft thats been bodged up, really need a second one to pull the spring off and add it to the already too short one currently there, I should check the box and case oil as shes been idle since since 1995
