Each to their own. My opinion is the ZF autos are one of the best out there. The have sublime shifts and handle awesome power and torque. As for maintenance, like anything they need it. If you want to service yours every 40,000km, who am I to argue, but I'd suggest you're over servicing it.
As for the transfer case locking up causing a gearbox issue? I think you're stretching reality like an episode of Dr Who, but hey, maybe getting some professionals to look at the car has highlighted a preexisting issue?
While there's forum talk of gearbox issues, I'd suggest they're in the very small percentages in reality to the number of boxes sold.
Look it's not a case of each to their own. ZF make some great gearboxes...but not all of their boxes are great for the application. If you have been around these vehicles, repair shops and forums for a while you would have apprehended that as good as the d3/4/RR is the ZF cannot be sealed for 100k or so especially if towing and expect to give longevity. I had exactly the same "clunking" issue, as did Ghost-Who-Walks and BMKal. It started immediately after crossing Nolans and turned out to be water in the TX case and a locked up centre diff. Mechanic in Cairns changed the TX oil and re-calibrated the diff-lock. All fine since then. Changed the TX oil again after 5,000km as a PM measure.
I still don't know how the water got in as the breather apparently runs to the top of the firewall behind the main battery somewhere. But then the water was a bit deep and the bottom a bit soft [bigwhistle]
Another great reason to carry a GAP diagnostic tool!

Mine has been doing something similar,on occasions.
Driving slow in congested traffic,at walking pace,it feels like the vehicle is driving over a small bump very regularly.
Has only happened a couple of times.
I haven't got out and had a look at the wheels.
No water crossings for years.
Does that sound like the same issue,needs a Transfer case calibration?
I have the Gap tool,is this easy to do?

Very easy to do Paul. Just sit in the vehicle, start the calibration sequence & follow the instructions, and watch / listen to it all happen. I have run it twice now - once using the iPad, and the second time, from my phone. It really is a very simple process (from the operator's perspective).
