Ok so a little embarrassing but I found the reason that the outside door handle opened the door when the door was supposedly locked by the remote. Turns out that when I cleaned the electric motor in the lock actuator to remove carbon and crys crud I inadvertently reinstalled the motor bell housing (containing the ) upside down / 180° out of phase, so when i pushed lock on remote or drivers door the motor in the RPS door lock actuator spun the wrong way and unlocked the door.
And of course when I pushed unlock then the actuator locked the door.
I spent too long looking for a mechanical issue when I little logic would have suggested an electric issue. Well I got there eventually in my defense, and I think I could now studio strip and rebuild the actuator mechanism blind fold!
Attached are a few pictures showing the motors and gears in the correct position, plus the primary motor split open before cleaning and after cleaning. Used MAF cleaner plus a very light sanding with 400 grit on the commutator. Came up a treat and far more powerful after the clean.
Also greased the gears a little with lithium grease.
As a bonus I found the cause of a long time rattle, 50cent peice jammed next to the puddle lamp..
