When you tested it was it fitted to the vehicle with floor plates fitted springs etc or on the bench?
I would dry fit everything again on the bench. couple of nuts to hold it.
When moving the red knob lever backwards hold the yellow knob UP and see if the pin relocates replicating the spring fitted. Moving the Red knob lever forward, as the hole passes the pin it should pop in.

Ok, so I got it working.
I wish I could explain exactly the issue, but it was another case of persistent fiddling and then leaving it overnight and coming back to it.
I think the problem was probably related to some misalignment between the 3 rods (my crappy wooden jig may have helped here), as well as some misalignment/movement in the whole setup that was causing the 4wd/2wd shaft to bind-up in the hole in the casing. I think this was resulting in the 4wd/2wd, and also the small 4wd rod with the hole for the pin, not sliding back far enough to allow the hole to line up.
As soon as I realised if was lining-up I got it all together and bolted-up the casing. It's tested as reliably working.

Hopefully the gearbox will go back-in this week and I can move - getting close to starting on the engine.
