Dave have you spoken to Barry Ward at Hi-Tough Engineering Pty Ltd U3/ 7 Ryecroft St Carrara QLD 4211, (07) 5530 4123?

This is the successor company to Maxi-Drive Axles. I had them make up specials to hybridise a Series IIB F/C to stage I swivels. I needed to send them the ENV diff side gears and all the dimensions and now they are a standard part available on order.

You should be able to send one of your end caps and the broken end of the halfshaft and they should be able to machine them up. They will have the brooch to cut the diff end spline so it's only the hub end they need to replicate.

I wonder if it's possible to machine the broken long shaft into a short one? It was the inner splines sheared off. I suppose it's usually hardened after machining but not sure?

Yes you can cut a spline into a hardened shaft, however the tools need to be harder and there needs to be a sufficient diameter to cut the spline into.

Much easier to cut the correct dimensions before hardening.

See if Seatons Engineers in Lansdale(Gnangara/Wanneroo area) are still in bussiness,ph94096935.
I got my Ford C4 auto to Series transfercase conversion from them.Part of the conversion includes shortening the C4 auto output shaft re-splining in the Landrover spline pattern for the transfercase then re-hardening.They did the shortening/re-spline/re-harden in house.
If they are still trading they SHOULD be able to help out.Were VERY helpfull people when I delt with them.
