Ok, quick update on this one. I think I will do a thread showing the steps involved in rebuilding a td5 some time soon.
So engine back from the machine shop. Workshop manual and the engine shops computer system both said 7-8 thou clearance. It was machined at 7thou.
Rods, crank and pistons in :
I think the rods were in the wrong way around previously as the manual states that the arrow on the piston crown and the cast lug on the rod should both face the front of the engine. The rods didn't when I took it apart.
Hopefully the manual is right!

With that butchered main cap i would have thought there be some journal wear?

Sorry for the delay. Yes I did and it semed to measure up ok. The only thing that was outside the book tolerances that I haven't changed is the oil pump. When I checked the mesh with feeler gauges that was about 2thou over the book limits, but I have left that for now.

Ok to basically close this one out.....
Finished installing it yesterday.
Pulled the fuel pump fuse, turned it over till it got oil pressure
put the fuse back in, primed it 3 times, and it started first go.
Revs cleanly with no trace of any white smoke! Did about 8km in yesterday, but we have a slight leak from one of the hoses on the new thermostat so have ordered a couple of new hoses and screw clamps for that.

Is the engine you rebuilt still running ok?
I got a similar problem. Bought Disco 2 Td5 with 117.000km on the clocks, full service history, oil was changed regularly every 20.000km. I changed all oils straight away, did 2000km. The engine runs smoothly, no problems at all. Since the engine was dripping oil mostly around the sump and rocker lid gaskets I changed them both. When i removed the rocker shaft lid i found damage on two lobes on camshaft and two injector rocker arms (cylinders 1 and 2). The rest is fine.
Is it ok to drive with this car? Any idea what is the cause of the damage? What do you recommend i should check for? What shall i change? Any suggestions where to get cheap camshaft? A new one is about £450, well over by budget.

That looks pretty bad for 117k which is a shame. I would want to replace the damaged parts asap but I dont know over what length of time it will get worse.
I think you will need to replace at least the following:
Camshaft
Rocker shaft assy
head bolts
head fitting kit which includes rocker shaft bolts, pedestals, dowels etc etc
head gasket.
I found a camshaft on ebay in the UK which was excess stock at a LR dealer.

Thanks, that is exactly what i am planning to replace. I will probably replace the injector seals too.
Any idea what might be the cause of this damage? Wrong oil used in the past or too many miles without oil change?
