    What did I do wrong?

    Well other that getting a professional LR mechanic to do the job.

    The Job - Replaced all the clutch components, gearbox seals and transfer case seals on my 02 TD5 Defender. I also did the O-rings on the intermediate shaft on the transfer case.

    Everything went in all good; gearbox went in nice & straight. The transfer case gave us a bit of hassle but went in good once we had it lined up properly. During this the gearbox and transfer case O/P & I/P shafts turned freely.

    Small problem:
    Once everything was back on and in place the engine did not want to start due to the fact I had to start the car in 2nd gear whilst driving in traffic and battery is now flat, it's on charge as I type. Should have done this earlier .

    Big problem
    Trying to push-start the car unveiled the big issue. It seems that the transfer case is locked-up. With one wheel off the ground it will turn only
    when the transfer case is in neutral. When it is in Hi or Low the wheel does not turn.

    The only thing I can think of that I could have done wrong was when I replaced the Diff-Lock linkage. I tapped the U-link back into place with a larger screwdriver. Now I cannot slide the selector over to engage/disengage the centre diff.

    Please don't tell me I have to remove the transfer case again .

    if the main box was in gear thats normal....

    when your dealing with the center diff...

    with the center diff unlocked you must have at least 2 sides of the diff able to turn for any part of it to move (relative to each other)

    If you have both rears on the ground and both the Tcase and main box in gear then you wont be able to turn just one wheel on the front.

    if its only an alignment issue for the CDL linkage. simply remove it and then use a 10mm (have a search confirm that size) spanner on the controlling shafts flats. you can do that without pulling the tcase off.

    You possibly have one of the bolts that attaches the transfer case to the gearbox in the wrong hole and it is fouling the input gear - The bolts are different lengths. Usually the upper bolt located between the front output section of the transfer case and the gearbox is the problem.

    Hi there Gary,

    I saw there were 3 different lengths. The shortest went to the upper front possition. The two medium one's went into the lower front and lower rear. The longest went into the top rear.

    This could be the problem. I'll undo them one at a time to see if there is any change. If this is what happened I hope I didn't damaged any internal components.

    I seem to recall being warned about this problem when doing the same job with my County as what Gary has described Jurgens. Hopefully it turns out to be simple.

    Gary, you were spot on mate!!! This shows again that this place is a wealth of information.

    I had one of the meduim lenght bolts in the top-forward possition, it's just 5mm longer than the short one. Swapped the two over and Hey Presto, it was free.

    Everything seems to be fine, clutch feels nice and firm. The only thing that is not 100% is the center diff selector. It feels "spongie" when moved over to the left. The indicator comes on on the dash but it doesn't feel right. I think I'll remove all the linkages this weekend to see if the problem is with the selector or in the box .
