    Transfer case Defender 110 fails twice

    I have a 2011 Defender 110. Transfer case failed at 80K. Alto Landrover said they had never seen it happen before. Was repaired under warranty. Transfer case failed again at 140K. In both cases, was impossible to engage any gear. Second incident took place on M5 in Sydney at 1800. Was towed to my mechanic who after pulling car apart discovered problem. Total cost $2100, part had to come from England. Called Alto and Land Rover "customer service". They said I should have taken the car to them for repair. I said I didn't know what the problem was until the transfer case had been taken out. Cost to then take it to Alto would have been prohibitive. They said they would consider a "goodwill gesture". That's when the fun started. Service history given to Alto but no one knows what they did with it. They didn't even inspect the part which clearly showed worn grooves. Car serviced regularly by my mechanic using all the correct oils etc; I live in the country so fairly gentle use. Calls to "customer service" not returned, questions not answered. Went on for a month but they refuse to acknowledge any liability even though it is clear that the original repair work and/or part replaced at 80K was faulty. What should I do apart from go to the Department of Fair Trading?

    Never fail,do some research on this forum.

    G'day Johnz!

    Not sure how you stand with regard to warranty work with the history - I've never had any warranty claim or work with any vehicles. I'm sure there will be people with experience in this sort of thing along shortly.

    It might be handy to know what the actual problem(s) were in the transfer case? I believe the LT230 is still the box for your year Defender.

    Can you tell us the part(s) that had broken in the box both times?

    When you describe the symptom of not being able to engage any gear, are you referring to gearbox gears, or are you talking about high/low ratio gears in the transfer case itself?

    If gearbox gears, then was this with the transfer case in high, low and neutral?

    In both cases you couldn't engage any gear?,that has nothing to do with the transfer. Pat

    You're right, I could engage gears but because the teeth or grooves on the transfer case were worn out it wasn't engaging the transmission, so not matter what gear it went into the car couldn't move. Same problem both times

    I'm not mechanic but the grooves that run presumably engage the transmission were worn out

    LT230 Input gear splines worn down?

    Have you seen it yourself? Got any pics? Google lt230 input gear splines and let us know if that's what you mean.

    Sounds like those little gears in the tfr case that can die if the CDL is not locked on loose services?

    Pretty unusual to have 2 fail in close proximity.
    Not sure who your mechanic is but rebuild kits/parts for these are readily available in Australia through a couple of suppliers, though may be cheaper to buy out of the UK. Personally if I was paying for it I would have got an Ashcroft replacement or rebuild kit.

    Is this true and if so what conditions are needed to cause damage?
    I ask as I live on a farm, in the wet just going the 350 meters to my gate you can slip and slide a little, but I never engaged diff lock on my Toyota as you are just not going to get bogged it is just a little slippery. Also driving on the range where I shoot it is a gravel road, if what Ashcrofts say is true I should be engaging diff lock there too, is so what is the point of full time 4x4 if you need to lock the central diff anyway if you go off road?
