Gazzz, i'm not sure where i saw it but there is a tool you can buy to insert captive nuts into a square hole, you basically insert the nut into the hole and tighten it which then locks it into place. There may be a thread on Outer limits about them.

They are called nutserts (well they are in the UK) and you can get round or square types

captive nuts on 3mm ally plate is easy. drill and tap the 3mm plate if you use a .5 or .75mm thread pitch you'll get at least 4 complete threads in and they will be fine pitch so if you strip em out you can just drill the next size up and go again.

for extra holding add a split washer and then a domed nut to keep the corruption off the threads.

else if you know someone whose handy dandy with the mig drill the whole, mount it all up using ally nuts and give it some love taps with the mig, remove it then weld it properly.

Discussed these sought of thing with a local nut and bolt supplier - the inserts are cheap but the tool to do them is expensive. Kits cost about $170 - 3mm insert tools are about $70 each. These might be the go.
