im with robbo.
i to think its the studs breaking thats causing the manifold to warp.
the first ones ive see were broken off at the weakest point of the stud, where the thread finishes. the others sound like they are coming loose and rattling around awhile b4 breaking.
i think rays idea of using a good hi tensile bolt at the ends will work. either that or get studs made out of hi tensile. the ones ive drilled are as soft as butter and ARE NOT 8.8 grade or better.

I had heard strories about TD5's being chipped, then occassionaly having problems with exhaust manifolds warping... some say due to the excess heat from the higher fuel/air mix.. yadda, yadda, yadda..
does sound like there's much correlation between the two..

I hope mine does not have this trouble. It is almost 120,000km so I guess if problems are going to happen it will be soon.
G'day fellas. just had my TD5disco 's 160000 major service, and he noticed a couple of exhaust studs broken,they replaced all the studs and nuts machined the manifold, and replaced a leaking cam plug at font of the head.the service was $700. and the manifold was $900:eek:

Machining should not be more than $100 - $150 & the gasket & studs will come to around $100.
Did they have to drill out any broken studs ? That can be an expensive excerise depending on access.
BTW, a brand new manifold can be bought from Land Rover for around $800.
You were seriously ripped off, i'd be back to ask why a shaved manifold was $900 seeing as a new one is $800.Quote:

$90 to have mine shaved. Can't remember what the gasket was but I got replacement studs from auto pro. Took in an old stud and had them match it up to a new one. Stud removal kit was only about $10.
The manifold cost $100 to machine,they had to drillout 4 studs and halicoil 2 of those, replaced all studs and nuts with new. replaced cam plug-seal$40 odd buck for seal,labor =8hrs@$75.36 per hr, new gasket etc,drilling out studs can be a pain i suppose, all adds up the gasket was about $45
Recently had the same problem, my local bloke does exchange reworked manifolds modified by removing the webs, changed all the studs for after market and replaced manifold great so far time will tell but they have not been wrong before
The only sure fire way to stop Ex manifolds warping is to put much longer studs and deep spacers under the nuts.
Relieving the area of manifold contact around the stud against the head helps too, like this from the factory on Fiat / Iveco / Canter 3.0 L
