I had the same problem with a new belt and tensioner. I had replaced tensioner and the shorter belt with longer (correct belt). Used shorter belt due to emergency, when I repaled the water pump. About 5000k's and it started squealing. Mechanic pointed out pull out of just out of alignment. Replaced pully with one from the previous tensioner which I had kept, as a spare. I had only replaced the bearing in the pulley 8000klm before as I had stripped a belt and thought it was the bearing failing. When I replaced the pulley the squealing went away. Will try and get the newer removed pulley machined and see if that makes a difference.

that could be it!! I just checked the pulley bearing on the (12 months old) tensioner and it has noticable play in it. The one on the previous tensioner has no play., so I am going to swap the pulleys over. Tight as!!:eek: ...so tight I am not sure if it has a reverse thread for some reason. Does anyone know which way I need to lean on the bolt to remove the pulley from the tensioner?

bearing on new tensioner pulley was stuffed...replaced now...no noise.
I guess the noise was gradually increasing as the bearing got more and more play in it. It is still interesting tho that my old belt was not noisy at all on this same tensioner...a different brand.
