You said you put on an old belt?
Could the old belt be worn a little out of shape, enough to make it want to run itself off?
The initial problem could have been caused by a faulty belt or tensioner pulley but that I think is unlikely.
If it loaded up the engine and it looked as though the back of the belt was worn away the the power steering pump may have seized when it got hot and stopped the Power steer pulley which runs off the back of the belt.
If the bearings in the power steering pump are stuffed then the pulley would run off centre and force the belt to run off I'd think.
Make sure you also take a squiz at the water pump.
When the bearing in that goes, there is alot of play.
I thought I would of heard the bearing though and possibly seen a rise in temp as the water pump wouldn't be working properly surely
ok so we put our old belt tensioner back on and the old belt has stayed put! this one also bearly moves...where as the other one was jumping around like anything.
we also grabbed all the pulleys one by one to see if there was any play and nothing although we can hear a bearing type noise coming from the aircon area.....but cant pin point it is got a kind of tap to it like something is lose.
The strange thing with putting on the old tensioner is it is sitting square and is no longer kicked out (which is why we changed it in the first place) in saying that though if you look at the tensioner from directly behind it does look likes its running the belt right to the edge and rubbing ever so slightly on the edge of the pulley the pulley of the water pump I think it is.
Anyway fingers crossed I make it to work in the car tomorrow and don't lose everything in the middle of rush hour traffic. :(

Just found the receipt for the belt tensioner and we brought it August last year:o.....so it hasn't been on less than 6 months it has been on 3 months short of 12:(
I remember i had this exact same problem with my 300tdi defender. I put on a new belt when i did a service, then bang, it shredded 2 days later. Put the old one back, until i bought a new one (i was told i put it on in the wrong direction). When i put the 2nd new one on, that one spat itself after a week, so i said bugger it, and the old one stayed put with a new one as backup.
How did i fix it? I instaled a toyota SC14 supercharger.:twisted: That was 10 years ago now, how time flys.

Spooky, i noticed my steering has got a little heavy this morning, popped the bonnet and noticed a small piece of belt reinforcing nylon on a hose clamp, new belt time. Anyone know the Dayco part number for a late tdi and if you can get them at Repco or the like ?
