Ouch, I feel your pain. What about looking for a replacement engine, I believe some of the Chev and GM trucks over there had the 4BD1T's in them.

Yes they are here but they have become scarce the past few years. Parts are easy and getting an Isuzu rebuild kit is easy as I have one already lined up from a certified supplier; if, however, the short block is cracked, goodness forbid, it may be difficult to get one even from wreckers here. The Isuzu supplier can get one from Japan, but in 6-8 weeks and at an enormous cost of US$3800..... hoping the block checks out as still solid, to say the least.

Be interesting to find out what actually caused the problem - but this may never be known. My guess would be that it has been overheated at some time, resulting in lubrication failure on the cylinder wall, although another possibility would be a foreign object got int the intake, perhaps when the gasket was changed.

The liners in these engines are pretty hard (chromehard) is the term used to describe them and don't score easily. Maybe some carbon debris got down onto the rings when the head gasket replacement was done.

That was my fear when originally posting this. I should have pulled and rechecked before taking the trip; my own fault for approaching it like an optimist. Full fluids can't compensate for debris and heat - lesson learned. Hopefully the block is intact and it will be straight forward.

There is another AFM auction coming up in the next few weeks. Usually they have some used motors there. But it's a pig in a poke thing, you don't know what condition they are in either. You do see them come up every now and then on Gumtree and ebay here.

I have an ex-perentie n/a engine just sitting here which has some extra goodies on it. But I feel that Bearman's advice is likely best- look for a 4BD1T engine at the upcoming auctions and have it shipped over. It is a 'pig in a poke' somewhat, but I believe that most buyers have been happy with their purchase sight unseen as it were. If a T engine is there, you will have to have your freight solution up and running in short order, at least from the auction site in Minto NSW to Freight storage. This is not particularly hard, just time frames will be tight. Next auction is I believe the 10th August for about five days.
Try to ignore the other goodies on offer..
    Good luck with that.

Following up - upon pulling apart cylinders 2 & 3 had scoring, #2 severely so, on the liners. As such i've decided to bite the bullet so to speak and even though it's only a bit shy of 200k kms, looks like it's time for a rebuild. On the upside, after some searching I was able to find another 4BD1 pulled out of a running truck here stateside so once i get Godzilla up again, i think i'm going to rebuild the one i found so I have a spare for the trucks if/when needed, ready to go.

I wanted to thank everyone here for their input, support and help. This outcome was simply not what I expected from the engine, but obviously something went wrong, maybe long ago, maybe with the head gasket replacement, likely i'll never know for certain. Regardless i am appreciative of everyone here.
