Just wondering if you still have the aircon in your Rangie with the intercooler?

1st priority is to get good flow of ambient air through the intercooler. And I do mean ambient air, not air that has been heated after passing through the air con condenser, radiator or engine bay.
Because the 300Tdi intercooler has such a small frontal area, I fear it would not work in front of the radiator unless you used a pusher fan and shroud. The fan would have to run full time or at least switched on by boost pressure (Hobs switch). My reasoning is that the airflow from vehicle speed and the engine fan would have less resistance through the section of the radiator that doesn't have the intercooler in front of it. It works in the 300Tdi because it is located beside the radiator.
You could possibly mount the 300Tdi at another location where you could pull ambient air through openings in the bonnet. To give you something along this line to think about, see 1st pic (I think someone on this forum posted this). And if you want it to be really fast, use a NACA submerged inlet (2nd pic).
Does that mean if I buy a full width Intercooler and put that in front of the radiator and air con condenser I will get an efficient setup.

this is the type i was first looking at, but i thnk it will be around an inch to wide, plus you'd have to run the piping around the body mounts ans up under the battery trays then through the inner gaurd. But i presume this is what jc has done:)

For obvious reasons ours is top mounted. We run AC and A High mount on a custom bar and it spends most of its life off road in hard terrain. being top mount it does not suffer from mud, impact damage and lots of extra pipes etc. I do understand it may not perform as well but the old girl still kicks ass I can tell you.
The intercooler is around 450mm x 450mm x 75mm running 15psi.
