As far as the intercooler, I pulled out the stock one and cleaned it out, and put some silicone hoses on and popped it back in, I didn't like the idea of the excess area blocking air flow to the radiator, it completely covers it up, and with a perf IC having much closer fins the air would be harder to get flowing over the radiator unless you put another fan in, you would have to lose some cooling effect on the cooling water, Id rather know my cars not gonna overheat than have cooler charge air,

Yes mate I do realise they are related, Although I'm not in the business of building and designing Intercoolers, Iam a marine engineer and spend half my life working in an engine room,
If the fins are very close and the intercooler completely covers the radiator how could you possibly expect the same air flow across the radiator fins not only is the entire area of the radiator blocked , the fins are restricting more air flow due to them being closer together???
So many assumptions being made on this site today...
The fins aren't as close together as you assume and the core runs cooler as it flows better for charge air also; so doesn't shed thermal load onto radiator like the stock unit does.
I'm not worried about it shedding thermal load ( or heat as I'll call it) im worried about it restricting air flow,as it is a larger less permeable object, sitting in the way of the Radiator, to make this 'assumption', I sized up a serck Motorsport IC I believe the sizings are basically all the same between brands but the internal core and fin sizes probably differ. Maybe the one i looked at was different to the ones you designed , but it does look identical to a the alisport ones just a lot cheaper.
Besides the point im happy with the performance I get with the mild remap along with other mods allready on the truck, ie decat pipe, snorkel, it's Cooling enough to get the mass of air it needs as I've got absolutely no noticeable smoke even when Its loaded up, not sure about exhaust temp as I don't have a probe fitted (is in the works at the moment) but jacket water doesn't really go over 90

						The increased grumble is diesel combustion noise from more advanced injection timing. It's nothing to do with the tappets.
An intercooler only adds about 3 degrees to the airflow going past. While taking up to 100C out of the intake air temps. Don't worry about airflow through the radiators, the engineers have that under control with the original design.
Don't worry about 5 degree fluctation in water temp. You only need to be concerned if it's around 115C.
