    Exhaust manifold stud issues

    Gday All, HNY and all that!

    I had a look through old threads on this topic in Good Oil etc but couldn’t find an answer to my question?

    My ex manifold had been leaking before Christmas and had one snapped stud and a loose one so I got a honed manifold Greg did the job prior to us going away.

    One stud had been glued back in with silicone (pretty low, ‘make it look ok to sell it’ move Exhaust manifold stud issues) and another had been helicoiled badly, then re helicoiled and botched.
    Greg did his best to remove the busted studs and sort it but said it would probably let go; it lasted for the holiday whilst towing the trailer but started squealing a few days ago Exhaust manifold stud issues

    The new manifold had the bolt holes enlarged, webbing removed in a nice arc but the hole in the head (top of #1) is obviously oversize now.
    Wondering if could get an engineer to make me a stepped stud; from 10mm on the manifold size, to 14mm on the head side?
    Then I can drill and tap the head to suit and voila - maybe….
    Questions:
    Looks like the head has enough meat but does it?
    Any water galleries close by?
    Any issue with the step down stud, uneven heating/cooling, anything else?

    Any thoughts would be appreciated as I really don’t have $1200 + for a reco head atm.

    Rater than a stepped stud, I would be inclined to get a bush made. This could be either steel or alloy, although I would be inclined towards alloy, and should be loktited in place - but talk to an engineer. Ideally it should be installed with the head off and on a workbench.

    Can't help with the amount of meat or water passages, but may be someone else can help.

    I am sure I have read here in the past that people have drilled out the end holes when mangled and redrilled and tapped to 10MM.

    Thanks for your input JD and Phillip.

    The current hole has been ovalled out and a couple of attempts had been made at helicoiling but they failed with one helicoil broken off still in the hole.
    Yet another helicoil was installed but it also has failed.

    A bloke advised me to try removing the stud, cleaning out the hole, filling with devcon epoxy filler and leaving that to harden for 3 days. Then drill out and install a new helicoil, wind the stud in, cross everything and bolt up.
    Apparently he’s had success with this method over a couple of years with both #5 studs!

    Wondering if anyone else has done it?

    I haven’t used devcon but notice their top product is titanium reinforced and rated to 175°C

    I’m thinking of attempting this with the manifold on as it will help me centre the drill and also keep the epoxy off the mating face.

    Probably not much to lose in trying really?!

    I have used a similar product called Metal set which can be kneaded into shape and inserted into the damaged hole just like putty. Once set you can do anything with it. I have found devcon to be a bit messy.

    if you are not skilled at drilling and tapping.....and obviously the previous owner wasn't....I'd get someone to do it for you.

    if you don't drill the hole square to the head it will pull at an angle to manifold and the stud is likely to break again or crack the manifold.

    Thanks RB I’ll look up Metal Set specs.

    How long have you had the repair in for?
    Did you use a helicoil also?

    I’m aware of the dangers of drilling in situ and thinking I’ll make a jig for my small hand drill press, that I’ll bolt in place using the engine lift bracket bolt holes.
    I’m ok with tapping the thread by hand and installing helicoil.
    I just hope it will hold together long term!
