My slave cylinder recently failed so I have replaced both the master & slave, as soon as I get the clutch operating the slave blows all the fluid, it appears to be travelling too far out & leaking. The push rod does not appear to be bent & the fork operates freely anyone got any ideas?

From my experiences one would fit a replacement slave cylinder (not make specific) and make any adjustment (length of rod) so as one has a little free play, say a couple of mm. Then bleed and operate...the slave cylinder piston should then have enough travel to do it's job without over extending.
If that does not work then you have a mechanical problem such as incorrect replacement parts or wear in other areas such as clutch, release arm, release bearing or any other fixed moment.
Thirty years ago i came across a clutch release problem due to the fact that the gearbox had separated from the bell housing......lose bolts.

Also hydraulic cylinder seals have to be orientated the correct way to function properly...if they are fitted the wrong way around they will just pass fluid.

Just check that you have the correct slave cylinder first. They are not the same as some defenders.

Did a bit more investigation today, push rod has small pin broken of the end & after looking with an inspection camera it appears the plastic at the back of the thrust bearing is damaged allowing the fork to move further in, looks like I will be pulling the engine out.

Chris, the pin on the end of the pushrod won't make any difference but the plastic on the thrust bearing will be your problem. A new clutch throwout bearing as you say is needed and unfortunately yes, you have to separate the engine and gearbox to do it.
