Heres some quick measurements of EGR removal kits...
The blanking plate is 4mm steel, the Inlet is Alloy.

its easier to make the little plate out of FMS and just knock a 45deg corner off one end, saves having to shape the whole bit.;)

it`s easier to get your mate whom works at a lasercutting firm to draw it all on a comp and cut them out of what ever material you want .

i think you will find that the correct material for the inlet side is aluminum (Ali) not alloy and because it is cooler on the inlet side i don't think using mild steel will matter . Alloy is a mixture of metals to make a lightweight but strong material .

A work colleague pointed me to one of the pommy websites that supple EGR valve bypass kits (circa 40 quid or 90-100 oz beer tokens).
May be another way of getting there if you don't have access to the materials, machinery shop and skilled hands.

If you are using pure aluminium for yours, stop now - they will fail. Pure aluminium is soft as butter.
You may be the only person who doesn't know, but aluminium alloys are usually just called alloy.

Did you not read what i had written and im just saying about alloy and ali because i was told that ali was alloy when it not and i was also told that useing mild steel was no good because it is not the same as the inlet and i have been told not to use stainless as it could crack if it gets to hot i was never going to use ali as i do no how soft it is i have worked in engineer shops in the uk and aus for 12 years i do no a bit but i dont no it all and i just want to make this out of the correct material which i believe to be mild steel .

ali/alloy same dog.... only differance is ali is pom speak and alloy is oz speak . the kits i have made have ALL been steel and painted
edit just re read your post and noticed you mntiones the S/S cracking issue and heat. the EGR kits go on the intake not the exhaust, so heat and cracking will not be an issue. dont get EGR and EGT mixed up.
S/S wil be fine to use for EGR kits.

alloy (noun) a metal made combining 2 or more metallic elements especially to give greater strength and or resistance to corrosion . aluminum or ali a strong light corrosion resistant silvery gray metallic element . as written in the oxford dictionary and as i wrote earlier on here mate oh and thanks for the advise .

I think there is a bit of confusion. Any metal that you are likely to get your hands on is an alloy. Steel is an alloy of Iron and carbon amongst other elements, and Aluminium that you will use will have magnesium copper, zinc, manganese, and silicon in it. Very rarely will you find pure aluminium as it is next to useless for anything. Therefore anyone who mentions aluminium is usually referring to an aluminium alloy of some description. If you use ally flat bar it will likely be 6063 ally. And a word of warning, make sure you buy Australian, the Chinese have some strange alloys at the moment.

Alloy is a mixture of metals to make a lightweight but strong material .
Also, not all alloying elements reduce the weight of the alloy. Some elements can exist within the atomic matrix of the parent metal and as so actually increase the density as well as modifying the parent materials properties.

I have spent a lot of time in the UK/US/Europe, and have never heard of this beast called Ali, unless it preceeded by Mohammed.

My 5 yr old is a beginner at school and he knows the difference...being new to a forum is absolutely no excuse. This is the second thread gone to poop...albeit with an element of entertainment. go and find another fire to stomp on... Sorry mate, wasn't trying to stir up etc, but as a 3 year member on the forum...along with many others.... I know for myself am likely to get defensive when someone new comes in and pans others and is abusive to fellow members. Yet make comment and am told to give it a rest and what...go stomp on another fire...don't think I appreciate the inference there.
What I said was fair comment and with a heavy involvement in the forum along with other members who have made comment would have thought that we would get backing...not shutting down. Will remember to not offer opinion or back other members in future,
