    It certainly looks like it should be the fresh air intake.

    That's what I thought. I'm going to cut the blank out and reinstall the heater as it should be with a new gasket/boot if I can find one. I just stripped down the heater unit and reassembled it so that's ready to go. It was utterly filthy and the foam had all disintegrated so it has all been replaced. Quite a time-consuming job but rewarding. Dash re-assembly has been put on hold because I decided to sound barrier the firewall while the dash was out...and that has lead to doing the whole car, including the roof and roof lining.

    Was the old heater core still in there? Probably started leaking so it was deleted rather than replaced? Just a guess.

    I thought the same............. maybe still there but the 'leak' was possibly wrongly assumed to coming from the plenum chamber, hence the blank off.

    I put new felt instead of foam through mine years ago and it made a huge difference. If anyone does it make sure you baby the clips that hold it together because it's not easy to get new ones.

    The strange thing is that the heater core was replaced by the previous owner. When I stripped down the heater unit the core looks close to new (and no signs of leaks anywhere)...so why the fresh air intake is blanked off is a mystery. Anyway, I'll put it back to normal.

    Well, I have reassembled most of the dash and it is going together a bit easier than I thought. My last remaining mystery is the home of a metal bar. You can see in this photo the back of the evaporator unit (passenger footwell)fds.jpgIMG_6371.jpg and two holes, which correspond to the black bar (think flat bar with small returns either side for rigidity). It looks like the bar should go on one side of the shroud and bolt to something behind it, but there doesn't seem to be anything it bolts to???

    Also attached is an exploded diagram, the bar is labelled #16.

    Any thoughts?

    Well I figured it out...I knew that something must bold behind the Evaporator so I went through all remaining parts and found a bracket, which I knew straight away was the answer. Thought I would post here in case it helps someone else. The bar goes inside the evaporator shroud and the bracket bolts to it from the back side.

    I know this is a very old thread, but I'm having the same problem after disassembling the lower dashboard in an attempt to remove/replace the heater fan motor. (I gave up on that, eventually) Stupidly, I failed to photograph everthing because it seemed that the connections were all pretty obvious, but the vehicle has sat for many weeks and now I cannot determine where the various wiring components go through (or around) the lower unit. Consequently, nothing will realign itself.

    Do you have any pictures OR a link to a schematic please?
