    Leaky sunroof = wet rusty floors :( What's my next move?

    As you may have read in my other thread my sunroof has leaked, apparently not for the first time but this is the first time I've noticed it. Horrible bloody thing I don't know why it has one in the first place but whatever it leaked and now I've got to deal with it.

    I knew it had leaked on to the passenger front floor because it was all over the place and I thought it might have gone down the front window. So remembering horror stories of rusted floors I pulled up the carpets to dry out whatever was down there and found this:







    I'm hoping this isn't too bad as most of it just seems to be on the surface so far but obviously this isn't the first time this has happened. What I can't believe is that the material under the carpet is some kind of sponge, furthermore with a layer of rubber on the top of it so that any moisture that soaks in has NOWHERE TO GO! It's baffling to me why they put a porous material down there. Why not put something down there that was completely sealed from moisture so that nothing could get in??? Anyway I'm sure I'm not the first to wonder that and I doubt I'll be the last.

    So I pulled up what I could, got a towel in there and cleaned up the mess and soaked up what I could out of the floor mats (I was literally ringing the water out of the thing!!!) and have propped it up as you can see with the doors left open so it can have a chance to dry.

    So remembering other stories I then pulled up all the other carpets at the other doors and the tailgate, mind you I only checked really at the point where the trim was but had a bit of a poke further in to see if there was any moisture there so if there are any other trouble spots that aren't at the door floor trims I might have missed them...anyway I checked the rest and both rear door floors were dry as well as the tailgate.

    Then checked the drivers side and found it to also be wet and although it wasn't as wet right now it still looked a bit nasty and looked like this:













    Mopped it up and soaked some of the water and propped it up to dry.

    I know lots of people have had this kind of thing happen before so I'm asking a couple of things here. Firstly, how bad is it? Secondly, what is the best thing to do now that I've got the mats up to get rid of whatever rust is there and make sure it survives long term without rusting out? I haven't fixed rust before so any advice no matter how simple would be great

    Doesn't look too bad, I'd pull the kicker panels off the side and check for more rust 1/2 way up

    In the case of mine where the rest of the car makes it not worth while getting it done professionally I got stuck into the rust with a grinder cleaned it all up made sure there was no holes and hit it with kbs rustseal I've also cut the foam out and replaced it was solid rubber sheeting cut to shape under the carpet which don't absorb water

    anyway plenty of threads on it and it's better you catch it when it looks like that rather than later on when you can see the road through the floor

    Give it a blast with a brass disc and hope that it's just surface rust.

    I've (along with a couple of other's here) pulled my carpet and underlay out for good. Some have painted their floors, whereas I coated mine in Hippo Liner. It's a ute tub liner, but it's done the job for me.

    No more stinking carpet. No more worrying about drying things out if it gets wet. No more worrying about vacuuming. I just brush out the dust/dirt, sponge it down and towel dry it. If it gets wet... No stress, as it towels off sweet.

    That sounds like such a lovely thing not having to worry about it, but really this car has been perfect apart from the sunroof which is a bit silly. Maybe I'll just stop using it once I get the drain plugs cleaned and it seals properly again.

    Tell you what though it sounds great to just get all that stuff out of there and not have to worry again. Should be fine though once I dry it out and fix the roof.

    Well some good news is that it's dried out quite nicely overnight already. Not completely dry but all the moisture has air going to it (all the moisture that I could find anyway...touch wood) so it should be all dry by the end of the day. Now all I've got to do is deal with the rust...yay.

    I guess it depends on what you use the Disco for. I (and Nicho, who I know has pulled his carpet too) pretty much have our rigs setup for anything and everything, including wet tracks with puddles.

    I don't know about yours, but mine tends to leak a little through the door seals if I happen to get stuck mid puddle, and then there's the mud which get in everywhere after you get out of your car. With the hassle that I'd have to pull the carpets up after almost every trip I do, clean them and let them dry and then pray for no rust, I've saved heaps of time and effort, and I know for sure that my floor isn't rusty and isn't going to rust for a long, long time either.

    I bought a rolled wreck Disco for parts recently, and the front passenger footwell and front passenger seat were lucky to still be there. There was rust and holes everywhere, some over 6 inches long. Yet to look at it, there were no signs unless you pulled the carpet and underlay out.

    Another thing I've found before (which it sounds like you have too), even if the carpet is dry, chances are the underlay is still soaked and holding water. Unless you pull it out and dry it completely, it's highly unlikely that it will dry by itself, even in the hottest of weather, because the carpet will lock in the moisture.

    Yeah if I started doing proper off road trips I'd definitely want to pull the carpets out for piece of mind but for now I like driving it and it being nice and comfortable with carpets etc. but if this happens again I think I'll rip them out, do what you did, and put some nice floor mats in or something. I've got it all raised and pulled up right now so it's nearly all dry, underlay and carpets, just gotta make sure it doesn't happen again...that's the trick!

    As I suggested before but I'm not sure you noticed pull the 2 kicker panels off each side of the foot well(they are just plastic plugs but looking at where the rust is on your floor you might find water is coming in throught the holds about half way up.

    That seems to be common in all photos that have the concentrated rust around the edge of the footwell which is what appears in those photos

    Haha something else to look forward to. I've got a friend coming over tonight to help treat the rust so I'll try and pull those off before then. Trouble is each kick panel has a stereo system crossover unit attached but hopefully they will just stay there as I pull them away to check for rust.

    I have a feeling the water just came from the sunroof, then down the middle of the windscreen behind the dash and into the floor. Also I know for a fact that a lot of it just dripped directly from the sunroof to the floor from the front passenger corner of the sunroof. Hopefully there is no rust up the side or behind the dash because I won't find it in a hurry.

    Also my Dad was saying that if rust is completely dried out and no more moisture gets to it it won't get any worse and theoretically you could just leave it alone. I won't be able to sleep at night unless I get it out though so it's coming out regardless!!

    What exactly is "rust converter" and is it worth putting on anywhere?
