My first thought, is there plenty of oil in the diff? Good oil as well, it could be pretty dodgy now if it's been in there a while, especially if you have been off road a bit. Could be some water/mud, etc in there.

Just my thoughts. I hate thinking the worst straight up. Though if it's already making heaps of noise then it's possible some damage had already been done.

A few of the better mechanical types will jump on soon enough to give you some more suggestions.

Not sure about the spline count, but as far as I remember all of the Disco's have been the same diff ratio (3.54:1).

Edit: Just had a quick look at this site: http://www.landyonline.co.za/techtal...ferentials.htm
Seems both your sets of diffs should be 24 spline. I know the site is African, but they were basically the same around the world.

I would say probably at somewhere like Branson's Auto Spares or the like. Most of those smaller auto parts specialists should be able to help. You may find Repco stocks them but I tend to find them fairly unreliable when it comes to stocking anything other than floor mats these days!

Hmmmm, that I really have no idea. Now is when you will realise I have run out pure gold "wisdom" and start guessing. Actually, scrap the guessing, I have nothing.

I know enough that I could pull the bits out and put the correct bits back in if I was given the correct bits. However, if someone gave me the wrong bits and they weren't insanely different, I wouldn't have a clue!!

Hopefully someone else is going to jump in soon and rescue us!

Gun metal grey??? usually (95% +) means metal filings all through oil, been there done that LOL. I'd be putting some Engine Oil Flush in it then driving for a couple hundred K's (if you can), draining, putting some sort of flush through it, keep checking colour, then put some fresh oil in. Take it for a drive. drain again to check for any filings & go from there.
