The thermo's are only used when its really hot so i would guess your viscous unit is stuffed or other cooling issues, a H/G every 2 years is more an indication of the condition of your cooling system i would say.
Hi all
I was just having my biannual head gasket change on the 300 tdi when I found the real reason for my overheating. Both thermo fans were cactus. The cheap ebay ones of course didn't quite fit the brackets on the vehicle so I made the following modifications. I figured if I bent up adaptor brackets I could have trouble getting it in the right position. So:
(Pic 1) First I dismantled the original fan motor leaving me with a half casing and a handy fridge magnet. Don't breathe in the fine carbon dust inside. (Pic 2) Next I used 2 nuts to lock in place a stud through each mounting hole of the new fan motor. (Pic 3) After centralising the new motor in the old case, allowing the case to rest on the motor, I welded the studs to the old case. (Pic 4) After unbolting the 2 bits I ground off the excess old motor casing in case it allowed heat build up. (Pic5) After painting I bolted the old case back in to the old housing and then bolted in the new fan. The final job allowed the fan to be in much the same spot as the original. At $75 delivered for the 2 I reckon it was a bargain. By the way, would anyone have any idea where I could have put one of the struts. At only 2 foot long they're easy to misplace. Yes I am rather old - why do you ask? Had to make another pair. Couldn't upload the final pic - max 5 - but all works very well. I had to grind a couple of spots in the original plastic cowl to accept the new fan body. That's it.

Check the thermostat! May be a reason why the fans arent getting the signal to switch in.

Sorry guys. A bit tongue in cheek. Actually had water in the oil. The thermo fans issue, though important, wasn't my main problem. Jjust thought I was very clever with my adaption of the cheap fans. Incidentally, have risked skimming about 5 thou off the head. We'll see how long it lasts. Using the max thickness shim type gasket. At 430k (the Disco, not me, I've done much more) I'm reluctant to spend my life savings.
You even painted them - very flash!
In mine the thermos come on when the air con is on - is that true for yours?
Incidentally, I've been told Falcon thermos fit pretty easily as replacements, but I haven't done it myself as I was able to get secondhand ones from British Offroad.

Yes DiscoMick - the fans are on as soon as the aircon is switched on.
A friend of mine said a few years ago that allocating points for a mechanical repair job for analysing the problem, buying the parts, installing/working and tuning etc, he would give at least 60 percent for the correct analysis before starting. I'll never learn. I jump to a conclusion and get stuck in. 100 kms since replacing the head gasket (head skimmed) I have water in the oil again! So it wasn't the head gasket. No oil in the water. Starts and runs well. Probably a crack or corrosion. I did use a proprietary cleaner through the cooling chambers. May have dislodged an old blocker. I don't do any off-road work but love driving the Disco around so I'm going to try to sort it out. But this time I'll stop and think about it first. I'm reluctant to use a chemical blocker even short term as I've just put in a new aluminium radiator.
Incidentally, instructions came with the fans to reverse the fan blades and connections to make it into a pusher instead of a puller.
Dont discount the head gasket just because its new, the heads go soft after overheating so you may need a new head.
