Fired it up this morning and noise is still gone with accesories and serpentine removed. Relieved its not an internal issue. There is some play in the water pump which may be contributing to misalignment. Other markets report Dayco serpentines are noisey when misaligned. It wasnt the source of the noise in this case but I'll monitor.
The accesories belt was loosish and the accessories tensioner had some play. Will replace the acc tensioner today and reassemble.

Other things to also take into account would be, a misaligned harmonic balancer(unlikely as it'd also be misaligned on the serpentine belt too), misaligned A/C too(again, unlikely) and (more likely) the fan hub pulley, if the tensioner is good.
You can usually see it the pulleys all line (almost) properly if you remove the belt and inspect visually, or run something straight edge along a line of them.

I'm leaning towards the tensioner at this stage. The pulley was just replaced so there's no play.
How can it be misaligned? The arm is slightly warped or twisted?
I'm trying work out the size of fan spanner needed to remove the viscous fan. A 200TDI owner reported it as a 32mm spanner. Just wanted to confirm if it's the same for the 300TDI on the D1.
The measurement calipers were a loose fit at 33mm but I could not get them on at 32mm. The nut looked mangled so I'm hoping thats the reason.
Sidchrome 32, for clearance was ground on sides so it could slip into place (poor tool). Fan is reverse thread - clockwise for off - and may explain damage.
Regarding aircon belt coming off. Check that the bolts on the aircon tensioner are not interfering. Had a vehicle where previous owner had changed the size of the wheel on the tensioner.
Bought the correct spanner from auto 1 in Waitara. Getting the fan off was straight forward with this new shiney tool.
I have elected to role back to version 1.0 of Discovery Air conditioning. Will drive it like this until the parts place opens up in early January. Then I'll get a new air con belt (the old one was looking pretty sad) and see if the problem persists. Alternatively can the tensioner arm be purchased brand new?

The tensioner is a Dayco APV1004, you can order one from pretty much anywhere but Mario will probably be cheaper/quicker.
Had the same problem with my '94 Defender.
Tried the "penny trick" and it worked fine.
Apparently the tensioner pulls gets out of alignment and putting a shim behind it in the right place pulls it over.
Anyway Google it - it only takes a few minutes and the squeak disappears.
