I rang and spoke to Brad? at KLR and he seems to think it is a timing issue. I will check the waste gate as per Arthur's suggestion and, if that is ok, I will check the timing.

Ok, something major is afoot!Went to start the car to run it into the shed to check the timing and would not start. Thought that I would use the lift pump to prime and could not get any pressure in it regardless of where the crank/cam was. Changed the lift pump, still the same. Took the air Con tensioner off and can see a small amount of filings. Not Good. Could be the three bolts on the drive plate loose? Turn the motor over a little and fuel pump not turning! I will have to take the timing cover off. It had a new timing belt kit. Looking like Brad from KLR was on the money

Looks as though the bolt (not the hex one) that holds the timing belt tensioner has came loose and allowed the timing to fluctuate (quite a lot I imagine) . It must have come lose and ended up jammed between the camshaft timing gear and the top of the timing gear housing and the belt snapped this morning - hence the no start. Looks as though there is no lasting damage other than a new timing belt. I have a spare camshaft timing gear if it has any damage - will check. It will take a couple of days to get a new timing belt here, so I will check it out in the mean time and let you all know how it goes!

For sure, there's nothing more frustrating than not knowing what the Problem is.
They are pretty easy to do a timing belt on as well, if you've done a couple they are probably only a 2 hour job.
The push rods can be bent but not particularly noticeable, make sure to have a thorough look.

Bit of a diversion , but do TDI timing belts have a shelf life or use by date?
I have had a spare sitting on the shelf for a few years now but cant find a date on it.
How does one know the new one ,one buys, is new?

Interesting. When mine did that it didn't display any of the symptoms you described. Broke a few things though.

Yep, I have to put the injector pipes back on, remove the valve train and check all of that, make sure the timing gear etc has no damage and then put it all back together. I am looking forward to getting it back together - this time with a liberal dose of loctite on the tensioner bolt! I have done probably 5 or 6 timing belts and never had a problem before.
