Gotta go to Brisbane on the weekend ... provided things go well I'll have it done when I return. Otherwise any good LR mechs in Brisbane?

    Update

OK. The saga intermittent power loss continued for a while.

Disco went well for a long while. Then suddenly, on a hot day it cut out again. Waited for a few minutes and all was good. Fired up and got home. All OK for another long while.
Then on another hot day, half an hour into a trip, engine goes to idle and refuses to rev up. Shut off, wait , goes for a while and same thing: engine goes to idle, if pressed bellows black smoke, drives roughly … limp back home (picked up the Flandie and got to friends place just in time for a beer).
Got it to GCA. Replaced the air flow meter. Disco goes much better.
And then, on a cold day it drops to idle and refuses to go up. Black smoke when pushed. Limp back home. Drive to GCA and all's well.

Here is the issue: under heavy load and then release engine drops to idle.

Back to Graeme Cooper Auto. This time they managed to replicate the problem (on dyno): high engine revs, high load, engine cuts out after while.

As it turned out it was leaky injectors: under heavy load exhaust gases were pushed back into the fuel system causing airlock of sorts and starving the engine. GCA replaced the $4 copper seals and all seems well.

Today, I pushed the Disco with aircon on and 4K rev and nothing went wrong. Seems the boys at GCA managed to find the fault and fix it… seems all fixed,

????????????? Sorry, you have lost me. How are exhaust gasses supposed to get into the fuel system???

Not sure. I am guessing through faulty copper seals pushing some exhaust gasses through into the common rail… I am not too familiar with common rail diesels so I am just relating what CGA said which kinda makes sense.
Under heavy load, with faulty seals, some of the "explosion" would be pushed back into the fuel system causing issues I described.

    Good news

Sounds like you have a cure well done

Was there ever any fuel getting past top injector Oring's into engine oil
    or increase in oil level
did they change oils and filters when washers and seals fitted

If blowing gases into fuel system might be a good time to change fuel
    filter to.

Get yourself a set of silicone intercooler hoses. Tougher and last longer than rubber. Easy to get and not too exxy.

    Pete,
Fuel system is OK - I had it serviced not so long ago and there was no signs of anything in the fuel system or oil - would have been easier to figure out what was going on if there were ANY signs of a fault. The issue was contained within the rail I am guessing.

    Robbo,
Got the s-bend hose replaced whilst they were working on the seals. The others are OK for now as we had them inspected inside and out just in case.
Might replace them with silicone ones some time down the track. Spent enough replacing the air flow meter (was faulty as it turns out) and the seals. Cheers.

Felix the Disco runs great now. Pushed it to its limits (well what WAS the limits) yesterday running aircon, sports mode and on a hot day. No issues.

I am still at a loss to understand how combustion gasses are supposed to get into the fuel rail??? The pressures in the fuel rail are orders of magnitude higher than combustion pressures...

not on a Td5 the fuel pressures are not that high, The Td5 used a unit injector and the pump is in the injector itself, its not uncommon for combustion gasses to leak past the copper seals in a Td5 and into the fuel rail or return line, just as it also is an issue for fuel to leak past the injector o ring seals into the sump .

    what am I saying this for ???? , ..... I'm trying to sell my Td5 , doh
