    Big problem now

So I'm a little embarrassed to say that I think I may have completely knackered my engine.

Td5. Just done a head gasket change. My mechanical know how is fairly limited but thought I'd give it a shot.

So all back together, turned over by hand, all good. Fired her up, nothing for a while, purged the fuel and then she fired into life and was running sweet as a nut. Let her run for a bit then shut her down as had do something else. Came back about an hour later. She started but was clearly not running right. Shut it down and could smell diesel. Sure enough diesel in the oil. Emptied sump and at least 15 litres of diesel in there.

So I'm thinking did I forget an injector seal or was it not on properly?

Anyway, that's not the worst. Now when I go to crank by hand it gets stuck and will not go any further.

    What are your thoughts?

At the moment I'm thinking engine is toast.

Hydraulic lock by the sound of it. Pull the glow plugs and try winding it by hand then. More than likely it's a injector seal. Motor should be ok, as it didn't lock up while running.

For reference: Can only pull 4 glow plugs in a td5. Cylinder 5 doesn't have one.

    Big problem now

Don’t stress too bad just yet.

    Pull the fuel pump relay.
    Pull the injectors.
Hopefully you will quickly see a culprit.
Turn the motor over by hand with injectors out.
If it is free, change the oil and turn over on the starter to clear fuel from the cylinders.

Now you have one of 2 issues.
1 incorrect o rings or misfit o rings.
    Solution is self evident.
2 possibly have a crack in the head fuel galleries BUT this should have been apparent prior to disassembly and likely just the first problem.
Don’t forget to put the relay back in when ready to start again.
    Keep us posted.

    as per above
Only thing I would do different is , pull rocker cover, get someone to turn ign on ( obviously don't crank) while looking for the ( very large ) leak to speed up diagnosis.

    OK thanks all.

So pulled the glow plugs and it cranks by hand.

Pulled the rocker cover and turned ignition on and diesel pouring out of one of the injectors.

Will take the injector out tomorrow.

One thing, when I replaced the copper washers the new ones seemed much larger than the old ones. They weren't a tight fit on the injector shafts at all. I convinced myself that it would be OK and they would seal but now I'm wondering if that's the issue?

you're lucky it wasn't number 5 injector because cranking it if it was could've done damage.
the '0' rings rather than the copper washers will be the problem , but use genuine both.

It was injector 3. So thinking ahead. Assuming it was the seal and I replace and all is good, the engine still has considerable amounts of diesel in it. Should I put new oil filters in, replace oil, run for a bit and then replace all again?

yes, then make sure you don't have whitish smoke when it's running.

    Hi Discorevy,
For my education if you don't mind : What in the previous post by JimGee told you that it was not No. 5 injector?

    Regards,
