Hi all. It's been a while since I've posted on here. I just recently had my TD5 Disco make some bad noise. Initially it sounded like a guard was rubbing against a tyre, but it sounded much closer as if under the gear selector. I has just slowed down off of a gravel road and turned right onto bitumen and then the noise started. Diff lock was off. I was driving very casually and was coasting down a steep hill at about 40kmh when the noise started. It ceased after no more than ten seconds and I assumed that something caught against a tyre had now fallen off. I drove about 30km home at 100kmh with no further issue. That was until two days later when a shudder went through the car as I negotiated a chicane in the road at about 40kmh about 100m from my house. I was either maintaining 40kmh or a bit slower or coasting when this happened. The noise then went away. I decided to drive a further 100m up the road from my house to see if I could pinpoint the noise if it started again. A U-turn made what I'd consider to be similar to a tooth missing from some diff gearing. A slight shudder that seemed to match the prop shaft speed.
The front prop shaft is an uprated one that the previous owner had put on back around 2010. The gaiter seems to have been torn recently but the ball bearings on the splines seem in good condition. I've taken this shaft off and it seems all good apart from the torn gaiter. UJs are all good.
The issue seemed to only happen under low power and was preceded by turning, except when I put the car up on ramps in low ratio where it gave a bit of a clunk.
I have a feeling that I may have been offroad about 1000km ago and forgot to engage diff lock, but since then we've done some fairly extreme sand hill climbing with the difflock engaged and no issue.
Front diff has minimal play. I'll try going 2wd with the difflock on and front prop off. and see what other noises can be generated.
To make problems worses my Nanocom seems to have been stolen. I have a feeling I'll be rebuilding my LT230.

My first thought was it may be in the front diff spider gears.
What made you think it was the transfer box? Any noise with the front shaft off and centre diff locked?
I removed the front shaft and locked the diff. Went for a very gentle drive up the road at about 20kmh max. Noise is directly below gear selector. I went to deselect diff lock and it wouldn't budge. It's stuck. I also tried briefly stationary idling with the difflock off and in drive before it got stuck. The car wanted to move so I'm assuming the centre diff is stuck. I'm still not convinced whether it's the front diff or tcase but as soon as I have chance I'll be putting it up on jack stands the whole way around, draining out the diff and the tcase and looking for metal. I'm guessing that with both front wheels off the ground and the front shaft removed that it will be fairly easy to spin the front wheels by hand and check for issues.
Good excuse to fit an Ashcroft ATB in the TC![]()
So I finally got around to draining the transfer. Oil was in quite good nick with minimal grey paste on the magnet. The only problem being that these teeth fell out. Key is for reference. If there is too much damage I might just end up getting a unit from Ashcrofts with the ATB fitted.
