I'm looking to lift performance on 2003 TD5 D2.
Topic appears to have been done to death and I think I have a list of what I can do to improve performance.
Looking to do some towing, so just want to give engine its best chance to perform and to manage hills etc.
Intend to remove EGR, get ECU remapped, and if standard intercooler still isn't big enough, will have to look to change that also.
Looking to add SS extractors and also de-cat and remove centre muffler, by changing exhaust front pipe.
I see mention of putting 3" exhaust system to improve engine breathing.
QUERY
The outlet size on bottom of turbo exhaust flange is 60mm, so how do they marry up a 3" (75mm) exhaust pipe to that?
Does the exhaust person simply weld 3" pipe on to the old 60MM exhaust flange, and by virtue of the exhaust exiting into 75mm pipe, and by removing CAT and muffler, that allows it to breath better anyway?
Is there a ready to go 3" exhaust pipe option, or do they have to be made up by exhaust person?
I am in WA, so who might I look to in Perth if I have to get exhaust made to order? (any suggestions, my usual exhaust guy has retired).
Any other obvious things I should be doing to assist engine?

If you want increase towinG performance then the limitation will be EGTs.
I have done all that you want to do with BAS and big Serck intercooler and cat delete but with a power flow centre muffler as drone can be intolerable with no centre muffler.
The most effective mod I have done is boost increase to 22 psi by bypassing the modulator and using a turbo smart controller.
You May also run into exhaust manifold warping if too hot and mine is ceramic coated inside and out.
I try to keep under 700 c at all times but if I were toflatten it up a hill it would quickly exceed 800 or more.
I cannot use cruise control while towinG.

And keep the manifold cast iron.
The SS ones fatigue crack really quickly.
The dump on a 3" pipe is swaged from 2.5"-3"
I'd prefer a nice taper transition, I made a 17° taper swage years ago when I made a 300Tdi 3" pipe, but the commercial pipes work ok.
I'll dig up a pic of the Genie version.

Why? I have his hybrid turbo and had two remaps done by him , I am running his remap currently in my d2a
Allisport made their own and they kept cracking so they tooled up and made a cast manifold
We won't mention the Chinese ones!
I'd love a fabricated manifold, several lifetimes ago I made and modified race car systems and made merge collectors but I wouldn't fit one to a turbo diesel 4wd.
