    D2 auto trans repair/replacement

    A few months back the D2 had a fail-to-proceed incident with the trans. Stranded SWMBO on a freeway overpass in the p-ing rain and dark. I had it trucked home but haven't had a chance to look at it until now other than checking the oil level (it was fine).

    Dropped the oil last night - I now know what oil soaked burnt clutch linings smell like



    Its done almost 300K and likely still the original trans so can't complain.
    Plan is to remove the transfer, drop the trans and strip it with a view to doing a DIY overhaul.
    I've got a couple of other boxes here if I need hard parts. Never been inside an auto before so should be a bit of fun!!

    While its out I'll also do:
    - engine rear main seal
    - get the torque converter overhauled
    - have a quick look at the transfer case - if its reasonable it will probably just go back in as-is but otherwise I'll do a complete rebuild on that too.
    - oil cooler will need a bit of a flush at least

    Anything else I should be doing while I've got the trans out?

    Is your xyz switch original? Might be opportune to overhaul this too.

    There are options / suggestions to strengthen the box from Ashcrofts ZF4HP22/24EH - Ashcroft Transmissions

    Good chance the XYZ is original so I’ll add that to the list.

    Car is just a daily drive so no real need to upgrade the guys got strength.

    I’ll probably get the overhaul kit from Ashcrofts unless there is a better recommendation.

    Thought I had put this in - Automatic Pan with the Dip Stick to allow easy checking of fluid levels. These can be gotten from a few sources but if you have trouble, UK have a plentiful supply on ebay.

    If I recall correctly the D1 auto pan with dipstick fits the D2?

    D2 auto trans repair/replacement

    Pulled the transfer and trans.

    According to YouTube every transmission is stripped on a big stainless workbench with drains etc so thought I’d better do it right !!
    Time to use the big stainless tray I picked up a while back.



    Oil pan is nasty - and the smell!!!



    Special tool for removing the rubber seals in the main case.



    The small diameter clutch behind the oil pump ( A clutch? ) is definitely toast.



    Will do a proper clean and inspection, but so far apart from that clutch everything else looks reasonable. Haven’t split the valve body or oil pump yet either.



    Glad I’m doing it in the tray - they’re messy buggers!

    At this point I'd be looking at it all and coming to terms with having to buy a new one or sending all of those bits away to be put back together.

    It could well come to that yet Slunnie!!

    The parts look a bit scary as none of them is a solid round lump like an engine piston, and with the multi plate clutches there’s a lot of individual parts floating around when it’s all disassembled.

    I figure at the end of the day when you break it down into logical assemblies it’s really just a few motorbike clutches, a hydraulic pump, and a bunch of simple hydraulic valves stuffed into a case!!
    I do have sauce handy in case it all goes dirty side up and I have to eat my words…

    They usually swap some later parts from the 4HP24 into the rebuilds.. should be some info in TGO...
